OK, well some of you might have been following the progress of a project, some daft bint, that thinks girls can do spanners, is doing on an almost identical bike, Wink

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/The-Pup/100_0626.jpg

Well, inspired and encouraged...by my beloved Snowie.... Ok cadjoled, bludgeoned, but mainly actually to tidy up the mess she left behind, chucking Super-Dream bits all over the ruddy place!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD01%20-%20The%20Heap/imag0828.jpg

I started with THIS, and have built a working, taxed, tested, and rather pretty little motorbike out of it all!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/100_0630.jpg
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/100_0629.jpg

It all started with Snowie's intent to do The Pup Project, that got of to a BAD start with an abortion of a bike, 'The Heap' which, on stripping, proved to have a butchered frame. That was what created the pile of bits, along with a job lot of spares I got in the hope of fixing it, and other 'scap' accumulated along the way!

So I decided to get a bike to do as a project as well, to see if we could depleat thise pile of 'ready spares' some what!

The Corporal, was found not too far away on e-bay, for not too much money, taxed & tested, and suposedly 'Restored', but with a siezed engine.

Buyers of Benley engine'd bikes take note, if you buy one, follow Snowie's HOW2: change Oil & CLean strainer (Small Honda's +), if the bike's been 'stood' any length of time, do it before putting any load on the engine, becouse left to stand all the sludge in the oil settles to the bottom and gets sucked into that TINY strainer, soon as you make it do any work!

Anyway, this was SUPPOSED to be a fairly 'easy' project, basically pull out the duff motor, wallop in the working motor from 'the heap' tart bits up a bit, and give myself a cheap 'rider' to trail Snowie about while she's training.

But what FOLLOWS is a complete ground up restoration!

Now, was never going to be a full on, no expense spared job. The brief was to make a 'good' every-day classic, that was smart, tidy, reliable and ecconomical, that handles sweetly and went 'briskly', for 'sensible' Learner bike money. So lets get on with it.

PostPosted: 23:25 - 16 May 2011    Post subject: PART 2 - INITIAL INVESTIGATIONS Reply with quote

I needed to get some of the bodywork off, and have a prod and a poke at the thing, and decide what needed doing. But the first thing was to have a mess with that engine and find out exactly what WAS up with it, and if it really was 'dead'.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0782.jpg

Having been told that she was seized, though I didn't want to risk burning out the starter-motor trying to turn the engine. So I pulled the fly-wheel cover off and gave it a gently twist to see if it would turn. It DIDN'T, so shrugged and decided 'yup, she's seized'.

But just for the sake of trying, I put a breaker bar on the crank-shaft bolt, and tried a little levered 'persuasion', and lo, she turned. Not much, but she turned. So I wound her round a quarter turn and felt for resistance, and gently gently, she eased off!

So I gave her a few more turns to make sure she'd go through a complete engine cycle, and decided to try starting her. AMAZINGLY she started.... sounded like a bag of spanners in a tumble-dryer, and only one exhaust header got warm, BUT she ran. But SO badly, and with such a clatter SOMETHING in there was making a bid for freedom.

Back to plan A, this bike was still going to need another engine. So, I got busy and made space for one.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0786.jpg

And filled it again! With the engine from the scrapper.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0787.jpg

It HAD run, in that bike but roughly, and I had suspected severe carburetion problems to be the cause..... and possible ignition maladies.

So, slotted in, and with this bikes carburettors, and it's electrics plugged in, I gave it a prod and hoped for the best.

Nothing. so I pulled a spark-plug. No Spark. So I tried fitting the generator cover from the original engine, with its ignition pick-ups inside, and gave that a go. Joy, I got sparks. so plugs back in, I gave her a little choke, and she fired up! Still get a child-like glee from making an engine live! Gave me a little glow all day that did. Sounded good too!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0833.jpg

But, with so much rust revealed by the mechanical archeology so far, It couldn't stay there.

This bike was going to need FAR more attension than I had planned.

Cosmetics could wait. It may be the engine that puts the 'motor' in motorbike, but its one of the least important bits! The important stuff is having good tyres, steering, brakes and suspension, so that when the motor has got you moving, you can move in the direction you want, and stop when you need to!

This bike didn't have much of that then!
Well, the tyres were OK, and the brakes not too bad, but the steering and suspension was terrible. And top of the list of stuff that needed to be seen to.
But, we had an engine for it, and that meant it was pretty much all there, it just needed work.
A LOT of work.
And an exhaust!

So, it was time to set to and start making this bike beautiful again, and sorting the front end out seemed like a good a place to start as any.

New fork-seals and a nice set of new head-race bearings, were ordered. Taper-Rollers in the case of the steering bearings, to replace the old-fashioned 'cup & loose-balls' bearings that it had originally.

https://i178.photobucket.com/albums/w269/teflons-torque/075_F_001_Head-Stock/imag0832.jpg

Forks out, head-stock tripped

https://i178.photobucket.com/albums/w269/teflons-torque/075_F_001_Head-Stock/imag0838.jpg

Frame painted, then new head race bearings in.

Headstock all built back up...

https://i178.photobucket.com/albums/w269/teflons-torque/075_F_001_Head-Stock/imag0871.jpg

Time to tackle the forks!

https://i178.photobucket.com/albums/w269/teflons-torque/075_F_002_Fork-Seals/imag0899.jpg

New Seals in

Re-unite nicely painted slider & stancion

Add Oil

Fit end caps, and add gaiters

Fit to bike!

https://i178.photobucket.com/albums/w269/teflons-torque/075_F_001_Head-Stock/imag0924.jpg

Time to look at the arse end.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1008.jpg

NOT a pretty sight!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/The-Pup/imag0935.jpg

Lots of swearing later.... it was all freed up so it could be greased, and a better shock absorber... one that abdorbed shocks! Could be fitted.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1099.jpg

Painted up, and put back on the bike...

So, with the suspension in place front and back, I had a rolling chassis..... time to stuff a motor in it to make it a motor-bike again!

Engine had seemed healthy enough, but was a bit grotty, so stripped and given a blow over....

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1009.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1013.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1015.jpg

wheels weren't too bad either. Bearings seemed fine, and the tyres were 'OK'... ish, and had legal tread on them.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0925-1.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0776.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0777.jpg
so all they really needed was a bit of cleaning.

Meanwhile, I wasn't so happy with teh front brake, which, when I took the pads out, I discovered had very poor pistons in it, roughly cleaned up with emmery, and hardly any chrome. That 'Heap' was raided again for a new caliper... and hose.... one that was on it was a bit of industrial hydraulic pipe!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1100.jpg

Starting to look more bike-like, isn't it? And getting it to this point was a pretty big mile-stone, to help keep my spirits and enthusiasm going. But took a lot more time effort and work that its state of completion suggests! But it finally looked like something you could ride, so I took a photo. Shame its a blurry one, but still.

Back to teh story, it WAS all looking rather good, and I DID think that I'd have the bike up and running and in tidy fettle, within a month or so. That pile of Handy Spares was growing, thanks to our Snowie there, capably tearing bikes to pieces! So, the Saga continues!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/imag1011.jpg

Easy to get all the 'big' bits looking like a motorbike, but its dealing with all the niggly LITTLE bits that takes the time, and effort and hassle!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/imag1016.jpg

Lots of energy was expendied effing about with switch casings trying to make them look better!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/100_0256.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/100_0247-1.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/100_0248.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/imag0849.jpg

Much of it ultimately fruitless! But the wiring inside had to be 'sorted out' as well.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/100_0249.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/imag1749.jpg

And then there was the Plastics.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1187.jpg

Side Panels had to be repaired by re-making the lugs to hold them on, so the holes that had been drilled to hang them on with wire could be filled up & cracks filled.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1567.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1548.jpg

Tail Cowling needed attension to, to re attach the lugs that hold it on!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1310.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1317.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1326.jpg

More Plastic Welding was needed on the rear mudguard, and other 'black' plastic bits, too.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1285.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1279.jpg

Before Cleaning & prepping with 'Back To Black' plastic restorer.

I decided the horn cover was beyond hope, and found a more intact one from the pile of ready spares!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag0774.jpg

The Clocks had top be cracked open to deal with that leaky seal, too.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag0993.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag0996.jpg

and a bit more plastic welding to the case.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag0998.jpg

And an awful lot of this turned out to be in vein....

But for that you'll have to wait for the next thrilling installment!

Just a question, could you put a cb125 front end (forks and wheel) onto a Cg? Would be nice to have disc brakes lol

Or would a more modern CG front end be a better bet?

Thanks

Keep the pictures coming !!

You are doing a great job so far.

I think you must buy your bikes from the same people I buy mine from ; my garage looks a lot like your "classic motorcycle collection" !!.

All the best,

Pic at the beginning showing bike 'done' sort of suggests I'm a bit behind, don’t it? Thing is sorting out the squillions of pics of everything, and sorting out the ones of the different bikes!
Anyway, last instalment, was messing around with wires and switches, and plastics and clocks. SO, lets continue.....
In the real time 'chronology', it was about September last year. The bike was 'sort' of all together, and I was working on 'bits and bobs' like the plastics and switches inside when the it was dark or wet out, and on the bike itself when I had the inclination, or wasn't sid tracked by another.
And the damn thing got NICKED!
I had wheeled it away from the 'stack' to get on with some stuff, probably on 'The Pup' and been interrupted, by having to go collect my kids for the week end.
Snowie 'Tidied up', but working on HER bike, never thought to touch mine... which was left leaning against the caravan, with its carburettors hanging off, and no air boxes or anything.
Following morning, kids were playing around the house, I went to make a cup of coffee, and standing waiting for the kettle to boil, looked out the window.
'Something' wasn't 'quite' right..... so I went out to investigate, and walking around the garden, couldn't 'quite' work out what it was..... THEN it came to me!
The Corporal, was 'missing'....
So I asked Snowie, where she'd put it!
Ten minutes defensive debate later, revealed that she hadn't 'Put' it anywhere!
Oh dear!
THEN I found a tacho cable that had been threaded through the headlamp bracket but not attached, lying half way up my driveway!
NICKED!
This was about ten am. Discovery 'made' about ten. And we spent the next hour, scouring the local parks and hedgerows for any sign, before I called the police...
Who informed me 'They' had found it....
Actually, a neighbour had found it round the corner.....lying in a pool of petrol.........with its ignition switch hammered out...........and attempts to hot wire a bike...... CLEARLY lacking any carburettors...... peeing petrol straight out the tank..... and the IGNITION KEY still sitting in the seat lock! DowH!
Nuneaton has the DUMBEST criminals!
Curiously, the STOLE the KEY! because when I got it back, it wasn't there any more!
So if they had found THAT!?!?! WHY all the palaver smashing locks and cutting wires!
ANYWAY!
Police NEVER did effall, simply called a recovery company out to it, who apparently collected it from 100 yards round the corner from my HOUSE, at about 9.45am.... and then did MORE bludy damage than the twocker, strapping it on the back of a waggon, and scratching up the frame looking for ident numbers..... looking for the reg no on the TAX DISC was obviously FAR too easy!
You know... I USED to be a rocket scientist.... I think that I single HANDEDLY double the average IQ of the populous of this town!
Nuns Eaton; Saxon settlement, favoured by Lord Leophric and Lady Godiva... the lady of legend who is supposed to have ridden naked round Coventry.
Founded an Abbey here in the eleventh century, from which the name Nuneaton is derived. It flourished during medieval times, and while the various factions of monks scrapped over the rights to market rents a days walk away, the Abbey at Nuneaton, did all the good works expected of it, offering alms and hospice for the surrounding population..... BUT.... I have a suspicion, that it was a particular refuge for surplus VILLAGE IDIOTS, the length and breadth of the country, and when Henry, of many wives, VIII decided to do away with the monasteries, so he could get a divorce from his Spanish Shrew, and line his coffers with the church's money to fight the French..... HE LET THEM ALL OUT TO MULTIPLY!
But back to the story! Local Recovery agent closed at 12, and I spent all of Monday running around arguing with idiots, who DID drag me down to their level and beat me with experience, holding my bike to ransom, and I damn near gave up on the bludy thing in the face of them treating ME as a criminal, for having a motorbike, I DIDN'T us on the road! Until Snowie, in a pique offered the recovery agents a lesser ransom than they demanded, and we brought it home.... where it sat, untouched, having lost hart in it, for over a month.
UNTIL.... November, when Snowie had started College and needed some transport, and her 'Pup' was not looking much like a motorbike and was miles from being finished.
Taxed and Tested, and with carbs fitted up and a substitute ignition lock fitted, it was running, and ALL it needed to be pressed into service was a little tinkering......
So THAT is what I did.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1794.jpg
RIGHT in tim for all th SNOW w had nd of November, bginning of December!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/Bike325.jpg
Snowie, had ordered a new lock st for the Pup, so the useless locks on the Corporal we had no key for could be swapped with her matching st of old ones.... once I got the bludy petrol cap off!
And with a few bits pillaged from the pile, she was on the road.
BUT, not going too great, bik wouldn't go more than 50!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/104_0102.jpg
Much muggering abot with carburettors followed...
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/104_0104.jpg
And then the "Vinegar Swill" of the petrol tank....
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/104_0107.jpg
Because it REFUSED to get much if any better, and startd to display its phobia of Leicester!
EVERY time Snowie mad a journey ther, the Corporal would find some 'new' little dissabilitating fault to express its ire at being expected to go back there....
WHAT abuse it had suffered in the city (Where I bought it!) I do not know...... but the poor little bike is terrified of the place! However!
Sporting it's 'Old' clothes, the Corporal was BACK on the Road!

OK, well, a month in, Christmas 'out of the way', and numerouse 'bugs' addressed, the bike was getting slower, not faster.
The quantity of blue smoke emminating from its tail pipe, was increasing almost in direct proportion to the decrase in speed, and down to 45mph, it was fairly clear it needed major motor attension.
The first 'Rebuild' was undrtaken.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/104_0237.jpg
With the amount of smoke pouring out the tail, a rebor was almost inevitable. Priced up, a pair of pistons and rings are roughly £60, a rebore about £30, and then you need gaskets, so its a £100 job. Meanwhile, logistically, you strip motor down to the bottom end, thn hoik heads and barels to M/C shop and wait a week for them to be cut, while you twiddle thumbs, so an e-bay special barrel kit for £85, not only saves a couple of quid, but waiting around too!
And I had hoped to have the whole job 'done' from lifting spanner to take engine out, to putting spanners away, engine back in, in a day... in the end it took two, but still not bad going!

Engine out:
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1833.jpg
Rocker Cover 'off'
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1835.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1836.jpg
Breaker bar to 'crack off' each of the cylinder head studs, in sequence, then ratchet to wind them off.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1837.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1839.jpg
Then the rocker assemblies can be removed to expose the camshaft, and the cam chain sprocket loosened off.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1840.jpg
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1844.jpg
Removing the cam chain is err... fiddly! But then the cam can be withdrawn from the sprocket and head.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1846.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1850.jpg
Then the Cylinder Head can be lifted off.... then the barrel. (Makes it all sound SO! easy!)
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1851.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1852.jpg
Cylinder Head studs loosened off with clever 'cam' action stud wrench, then removed.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1853.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1854.jpg
Gudgeon pin removed from piston, and the pistons removed

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1855.jpg
and the base gasket face cleaned up.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1856.jpg

Time to strip the head.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0258.jpg
Smaller of my two Valve Spring Comprssors, was just about the right size, to remove valve collets and drop th valves out.
However, see later; during 'rebuild 2', I adapted it with an old socket and some pvc insulation tape to better gt on the tiny little valves!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0259.jpg
breaking with convention, that says strip the head completely, and push valves through a bit of cardboard and number them as to whers they came from, and similarly try and organise collts and springs.... I thought 'bollox', lets just do ONE valve at a time!
Shown here, is the valve stem seal, which crumbled when I tried to remove it, and was possibly as contributory to the excessive oil consumption as worn rings and bore. The kit included new ones, so they were changed.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0262.jpg
Next task was to 'lap' the valves in on thier seats, which is a fiff-faff time consuming 'chore' using grinding paste btween valv and seat, and a 'sucker stick' to twist and press valve against stick and rub the past in to grind a nice smooth sealing face, and get a good seal.
This removes any 'deposits' and ought to get rid of any light 'pitting'. Its NOT a 'valve & seat grind', that will take out bad pitting on the seats and put nice sharp sealing 'edge' on the valves.... but my local M/C shop wre not keen to do that job... they didn't have a set of grinding stones small enough!
Mind you, them diddy valves were not easy to get the sucker stick, intended for inch plus car valves onto, either! But I did it!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0263.jpg
One valve 'done' and the valve refitted, three more to go!
When all THAT is done, can start putting it all back together.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0246.jpg
Pistons, New & Old
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0253.jpg
As verything during rebuild, it has to be lubricated so that there is 'something' ther to protct baring faces when you first wind the engine over, before starting it and gtting oil pressure.
I use LM or lith grease on most barings and things like the cam-chain and rocker assemblies, as this gives a good 'coating' of lub that dosn't drip away lik oil would, and melts into the oil when the engine first gets warm. Increass oil viscosity a tad, but you ought to do an earluy oil change post rebuild run in anyway.
HOWVER, her I am lubing the pistons with Two Stroke oil. This is lightr than grease or engin oil, BUT has th major bnefit that it is designed to burn. So, lubing the piston and rings, on start up, it will burnb off more easily and not leave th deposits engine oil or grease would. Rings ar 'soft' cast iron, and often slightly pourous, and some people will soak new rings in Two Stroke oil before fitting. I did... wll, long enough toi make a cup of coffee, anyway!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0247.jpg
Start with the bottom ring, and work up, BUT in th case of many four strok engins, they hav thre rings, the bottom one an oil control ring, or scraper ring, which is often actually a'compound' ring, as shown.
This has two very THIN and unshapd rings, and a 'wobble' ring or 'mesh' ring between them. Thse can b inordinatly fiddly to get on and in to the piston groove without braking or sticking.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0250.jpg
Rings have to be GENTLY walkd onto the piston and then down the skirt into thir respective groove.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0252.jpg
Then, built up, ONE gudgon pin fitted. Note the orintation of th piston; its often marked with an arrow and or 'Front' or in this case 'IN' in th valv pocket machining to align with the inlet valve... so that goes at the back of the engin then!
When you fit the pistons to the con rod, you will slid th gudgon pin in from the outsid, as THAT is th asier side to do it from, and you DONT want th pin coming straight out the othr side of the piston, or struggling to fit circlip to the inside, between all the barrel studs, so fit the INSIDE circlips before fitting to rods.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/104_0255.jpg

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1844.jpg
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1866.jpg
Recycled photo or 'removing' the cam chain, because I forgot to take one putting it back on! Likewise refitting the cam chain sprocket! ALL after the idgery nadgery job of timing the cam in!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1839.jpg
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1837.jpg
And more recycled photos, reversing the sequence, fitting the rocker assemblies, and the cylinder head bolts, after MUCH muggering about getting the cam chain tensioner aligned and bolted up! Cylinder head bolts given 'final' tightening with torque wrench, to book setting, of I think 20ft lb. Not shown because my capable camera woman had gone to bed!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1835.jpg
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Eng%20Build/imag1833.jpg
JOB DONE.... for now!
All that remained was to slot motor back into bike.... A-gain... and set it up!

just so you know on botom of first pag teh rebuilt engine is identical to what you startd with you may have lost the new bits somewhere as you used the same picture for start and rebuild... just a few different ones in the middle rofl

Just a question, could you put a cb125 front end (forks and wheel) onto a Cg? Would be nice to have disc brakes lol Or would a more modern CG front end be a better bet?

CG forks are a different diameter, so it would depend on whether the head-stock would take CB125 Yokes... given interchangability between small honda's, possible, but you cant get CB stanchions 'new' and hard to find 'decent' second hand ones, probably be better to use later CG parts.

Nice little project! I like to see one of those with a ported CM200 engine on twin carbs, with a 2-1 pipe and megaphone, and done if cafe racer style with a seat hump and clip on's FTW!

Hmmmmm.... hav a look at Snowie's 'Pup-Project' thread.
Her bike is a 'Keeper', so for post test, have some ideas of playing with her engine.
CA Rebel engine is the same as the CD200 Benley lump. Both differ from the CB engines in having 'two up' crank, rather than 'one up on down', as well as simpler ignition, and single carbs. Thy consequently don’t rev as well, or make as much power. 'Full-Power' CB125 Super Dream is rated at about 17bhp, where the stock 200's are only rated at 15bhp... ie there is more power to be liberated from a CB125 engine through changing cam and carbs than going to big bore motor...... but what if you did both?
CM/CA/CD 200 has a longer stroke as well as bigger bore to get capacity up to 198cc... but th old CB200? Well that used a bigger bore still, but th same 41mm stroke, for a super-screamer engine..... but with 6v points ignition, it used different barrel castings, had casting and cam chain mechanism, to make a rated 17bhp, the same as the 125... probably why thy dropped it from the range.
HOWEVER, what if you were to get hold of full power cam for a 125, big carbs and THEN bore out the thicker linerd barrels from a CD200 to take the bigger CB200 pistons, and drop that on CB125 bottom end?
Well, THAT is KIND of the hop for the 'Pup', and a CB125 engine, and a CD200 engine are currently sat side by side next to the work bench, pending time and funds to 'play' with them.

But ANY-ONE know of the where about of a Honda CB125 'Twin' camshaft, Honda pt no 14-100-399-305, as used in Belgian spec 'Full Power' CB125 Super Dream, I have a very good home for it!

So...... for those following the plot better than me! Back down to some 'nitty gritty' restoration work! Mentioned welding up the speedo case earlier, when talking about plastic welding, but renovating the dash assembly was a job on it’s own, and as I had put a spare clock on for the few miles it did before its test, I really wanted to get it’s own clocks ‘done’ before its MOT.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag0991.jpg
The Corporal’s Dash assembly. Like nearly ALL of them, the seal under the glass had perished and was letting it steam up.
I also had the notion to add two extra warning LED’s to it for the alarm system, under the glass, while I was in there.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag0993.jpg
Easy bit was undoing the four screws that hold the two halves of the case together.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1165.jpg
Hard part was ‘cracking’ the fascia out of the case front, as it’s welded in, sandwiching the glass and rubber seal, and I didn’t want to break either glass or fascia! A special tool was called for!
One of the MANY wonderful things about divorce, no-one to give you YEARS of earache… well, about ANYTHING come to think of it…. though one does have to wonder…. Having an argument through solicitors at £30 a letter can make it a tad more expensive…. But OH… its SO worth it, to just pull a bit of cutlery out of the draw and mutilate it with impunity!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1167.jpg
Tip of a butter-knife bent over to get under the lip if the fascia and crack it out!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag0996.jpg
Back on the dining-table, getting crafty, two 6mm holes were drilled in the corner of the fascia panel to take the LED bezels.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/104_0121.jpg
Bezels were fitted, and Araldited into place.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/104_0127.jpg
Nicking Snowie’s pics…. (Hey did y’spot this one welsh?!) The glass was bedded into silicone to replace the perished seal, and weighted down, while it cured.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1541.jpg
The fascia panel then re-attached to the front casing with superglue, to replicate the original plastic weld, sandwiching the glass in place, with more silicon added to help provide seal and support, after.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1581.jpg
Moisture in the clocks had made the actual clock faces go ‘manky’
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1739.jpg
As with Snowie’s ‘Pup’, could have done something a bit more ‘unique’ here, and made a custom fascia, but the originals polished up with solvol.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1740.jpg
The needles, although thy cam out intact, were not so lucky! The light fading that had turned the red petrol tank silver had worked its wonders on them too, and when I tried to clean them, they basically crumbled.
So, nicking a few more pics from Snowie’s blog, where we tried different mans of repairing or making new needles:
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1175.jpg
Various attempts were mad to salvage the original needles, supporting them in plastacine and gluing them together, or casting new needles in plasticine, in araldite or GRP Resin, without huge success.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/imag1194.jpg
So for Snowie’s clocks we had mad new needles from clear Perspex cut from a scrap DVD! And for the Corporal, I had a crack at the old ‘drinking straw’ trick, finding some thick polythene straws in some packing that came around a new cutlery set… (Yes, remember that butter knife!)
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/104_0130.jpg
First they were trimmed to shape with a craft knife; the same length as the original needles, with point in the end, then the ‘clever’ bit, the bottom was cut out to half the depth of the straw to give a flat ‘base’ to sit over the needle boss.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/104_0218.jpg
They could then be painted; first in grey primer, then white top coat.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20Clocks/104_0219.jpg
Then with fluorescent orange, leaving the tips white.
Then they just had to be put back together, and fitted to the bike….
AND I HAVE LOST THE RUDDY PHOTO!

Rebuilt engine back in frame, just in time for it's MOT to run out!

This was March (2011) and Snowie's CBT cert had run out in February, while the 'Pup-Project' was suffering a distinct lack of 'enthusiasm', and not looking like making much significant 'progress', Snowie hung up on details, and paintwork, and finding reasons for NOT getting it finished, as she knew I'd make her start her training on it!
SO! Old cloths still on, I booked MOT, and set about fettling it up with the renovated clocks and wiring in the alarm system.

ABSOLUTELY ecstatic, when I took it for test, and it passed first time with just on advisory for having 'old' tyres.

It sort of ‘validated’ all my effort; using it on the MOT it came with felt like cheating! It had never deserved that ticket!

So I celebrate by riding down to collect Snowie from an appointment, and dropping it off its side stand in the car-park of the pub we decided to teat ourselves to lunch at! C'st la-vive.

One broken brake lever was sum of damage, but loss of the ball-end would have been an MOT Fail... you know what thy say, MOT Cert is rally only 'true' the day you have it tested, and even THEN need not be for much longer than it takes to rid out the test center!

Easily fixed though, and the following week end, we rode out to Coalville to a custom met and then the Old Vic.

Where I completely neglected to take any picies of it! Though while Snowie got the Shandies in, I DID find a rather tasty Triumph TT140 flat-tracker!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/100_0443.jpg
And Snowie 'mugged' a poor unsuspecting Moto Guzzi owner, who let her try his V50 for size...
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/100_0440.jpg
We eventually prised her off it, but she's now pretty convinced on a Guzzi as her 'next' project.... HEAVEN HELP ME! What HAVE I got myself into!

Anyway, pointed out she needed a LICENCE to ride one, so she better get busy on her training.... which brought her back down to earth with a bump, and found her blustering excuses about finishing 'The Pup'.... all answered by pointing out that the Corporal was sat there, taxed, tested and ready to ride.....So she started getting busy on 'The Pup'!

Meanwhile, I started getting busy on finishing the layouts for the decals, and prepping some bodywork for the Corporal.

The Corporal is a 1986, Honda CB125TD-C 'Super-Dream', which from the factory came in 'Candy' red, with a simple 'stripe' livery, with a 'techno' flash on the side, saying 'Super-Dream'
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD07%20-%20The%20Corpral/imag1785.jpg
Right at the very beginning, I identified two problems attempting to rejuvenate the 'factory' paint scheme and livery.
First is that candy colours are damned difficult to do, and nie on impossible with aerosols. Its a pro-process to get a 'true' candy finish, using a metallic silver base colour and then building up with tinted lacquers.
This is WELL beyond the ability of most amateurs and certainly mine. I had a mate who used to build real-steel hot rods, and loved doing candies, and would do lots of fancy toning and shading and colour shift or fade effects, with different colour primers built up under the metallic base and in the lacquers.... Oh! to be such an artisan of the craft! But back to the topic!
Candy was out. So a close match in metallic, from aerosol would have to suffice.
Next up, Original or Original Replica decals are not readily available for the early 125 Super Dream's (if ANY actually!) so if we were to livery it out, would have to have custom vinyl cut to suit.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/E%20Bay%20Adds/KGrHqMOKoYE0gPGc96tBNEjWbZQ_12.jpg
This is a pretty 'typical' example of a cosmetically tarted up CB125 Super Dream, in an E-Bay add.
Painted bright red, and then, after the hard and expenisive bit is 'done' completely cocked up, so it not only LOOKS like its had a simple 'rattle can blow over' given, if anything some dire non standard livery.

This is where attention to detail, and that bit of 'extra' effort really pays off, because the paint is the same price no matter how badly it's applied, and getting 'proper' or at last professional decals made up, need be no more expensive or difficult than slapping on 'wrong' decals from a different bike, or generic decals cut to suit, or trying to do 'something' in paint.

But of there is ONE, 'detail' that makes a CB125 Super-Dream look 'half done', it's the side panel 'inset':
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1937.jpg
Getting a BIT ahead of myself, but... this is the right hand side panel after prepping, and after base coat of metallic red.
Slightly different shade to the e-bay bike, but not that the inset at the front edge is body colour.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1941.jpg
Same Right hand side panel, after 'two toning' the inset, masking the main body of the panel, and spraying the inset semi-matt black, as per the original, shown next to it, also showing the slight colour difference.

That one bit of extra attention, makes a BIG difference to how the finished bike looks, and is the sort of thing that needs attention before you begin….. Which was a LONG time before I took those pics! So backing up, the starting point was to consider carefully HOW I wanted this bike to look when 'done'.

You'll note that ALL the mechanical work was completed before I even STARTED thinking about waving a rattle can around, and the LAST thing in the list to be 'sorted' was the engine.

Far too often, projects are started the 'wrong way round'. Engine is the interesting bit, bit that makes the bike move, and a lot of time and attention is devoted to that, and getting the bike running, before looking at anything else, often with 'everything else' being don in a hurry, and not given attention it deserves in the excitement to ride the thing... or the engine, being complicated and scary is ignored, and the first thing tackled is the paint work, because its pretty and looks impressive and like you have made a lot of RALLY dramatic changes... projects then stall, because thee rest of the job takes forever and nothing seems to make much 'difference'....

In my book, you do brakes, steering and suspension FIRST, then make sure that the bike around the engine is a suitable home for the engine, THEN you do the engine, THEN you worry about making it look good.... and it keeps the 'best bits' for last, and helps keep the project going....

But back to the plot.... Painting the bike. ANYTHING pretty much is possible. And if it was 'just' for me, I could have done something quite majorly creative. BUT, this is a 'project bike', and after doing it, and running it around for a little while, enjoying the fruits of my labours, it was ALWAYS going to have to be sold on so I could do another one. I just cant afford to keep'em all! (Though I do TRY to!)

So, I had to do 'something' that was not too much to my own taste but that had broad appeal. THIS is what 'Factory' colour schemes are designed specifically for... BROAD APPEAL... and they tend to do it pretty well, for the most part, and its worth a long hard think whether to do something 'special' or keep it 'factory' before getting carried away.

Also worth a long hard think about the general style of the bike, and its character. Common for people to go to town and put 'modern' paint schemes onto old bikes, or older paint schemes on more modern ones, and as well executed as thy may be, they can often 'jar' with the bike they are on.

So, I STARTED by NOT looking at the corporal, but looking at as many other bikes, standard and rebuild, as I could.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/E%20Bay%20Adds/KGrHqRloE1GBOzSmEBNqeKKbg_12.jpg
Green with yellow 'Lotus' stripe? Hmmm..... an interesting idea, and SOTR of in character with the bike, but I think 'lacking' both broad appeal and the 'factory' look.
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/E%20Bay%20Adds/KGrHqMOKowE1z-YTje1BNfiQ-HBcw_12.jpg
Last of the line TD-J model with cast wheels....
Cost cutting measures saw the candy paint replaced with basic non metallic red, and a 'corporate' livery as used on same era CG's....
This kind of works, but.... it doesn't have that extra 'finesse' of the earlier bikes, or mark it out as something a 'bit more' than a humble commuter... and that CG like livery DOES actually make it look 'cheaper' and more mundane than the bike is
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/E%20Bay%20Adds/KGrHqNiME1NuhHYSbBNhgu-cmQQ_3.jpg
Nice try, but TOO much 'Red'! And the original graphics, for a silver livery don’t work properly on a red base.
In fact silver stripe between broad tank stripes, and around the CB125 Badging hint it may be a silver bike, painted red, with the stripes and badges simply masked off to preserve them!
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/E%20Bay%20Adds/KGrHqJmE1Fu1Uo8BNfSQpDK3w_12.jpg
Red TD-E model. Mechanically almost identical, it had slight jetting changes in the carburettor and a different rear light and reflector arrangement. Biggest difference was the livery, same candy red, but slightly more sophisticated 'chevron' stripe scheme, and a black painted swing arm, instead of silver.
Of all the three 'factory' liveries, this is the one both Snowie and I liked the best, and Snowie decided to use on 'The Pup'.
BUT……
Corporal and the Pup are both earlier ‘Super-Dream’ models. TD-E wasn’t ‘badged’ Super-Dream, just as a CB125T ‘Deluxe’….
So, we could ‘clone’ the TD-E livery, but, risk is, end result would look like we were simply trying to pass off an older bike as a newer one….
So I wanted to make it a little more unique, yet ‘subtle’……
Look that I wanted, was ‘factory’, but with a ‘tad’ more pazaz, and subtle uniqueness.

So, early on, I identified the need for custom graphics to be made, and started investigating. Co-incidentally, was reading Corf’s thread on here about his RD125LC resto, and noted he made his own graphics, so asked if he could and would make stickers for the Super Dreams…. Nice chap that he is, he said ‘yes’.

Theoretically, he could cut pretty much any sort of design we wanted, but the ‘trick’ to it is getting the sheets of flat vinyl to ‘lie’ on contoured panels, and look ‘right’. He cannot work from pictures alone.

Using the original decals as a starting point, to get a ‘patern’ is a good start, so I began by getting a template off the original decals on the Corporal.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/bi9f9a2.jpg

Here, taping tracing paper onto the tank, I made a ‘rubbing’ of the original ‘stripe’ decals to get a patern. Side panels and tail cowling decals were done the same way.

HINT: If you are doing a project like this, and want to make it as original, you do THIS before you start rubbing down and painting stuff! Or you have no original sticker to get a pattern off! That makes it rather hard to get decals made, when you have a nice painted tank and panels, and go, “Hmmm…. It needs stickers……..” at that point its too late, and you have to hope you can get pre-cut decals or find another ‘original’ bike, and an owner who will let you cover it in masking tape and tracing paper!

Anyway, while I made the patterns of original decals before I began, scheme we really wanted was that of a TD-E. Conveniently, saving a lot of muggering about trying to create a template from scratch…. I also have a TD-E, in black! (Or I would have hoped to track down a kind owner!)

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/LD02_The_Black_1/Picture007.jpg

From which I was able to make tracings!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag1763.jpg

These could then be scanned and pieced together in a photo-editor, to create draft schemes for Corf to work with, when I mailed him the original tracings.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/main01.gif

It looks pretty much a direct clone of the original TD-E graphics, and the main ‘work’ was to get the colour swaps right to suit the silver bikes Corf also made decals for at the same time, and Snowie’s pup, which was a tad more awkward wanting ‘body colour’ to show through, instead of black, as her bike is dark purple. So this all took some time, but as far as the Corporal is concerned, main bit was getting the CB125T ‘Super-Dream’ badging ‘right’.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/pi5f9e1.jpg

This is the side panel badging of the original TD-E. Look good, but the silver outlining of the CB125T is a little ‘lost’, so decided to change to white, which isn’t as easy as it sounds, the outline ‘lost’ where the lettering is on the silver stripe!

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/pupeg03.gif

But early ‘idea’ and trying to do ‘something’ to create a ‘Super-Dream’ badge in place of the ‘Deluxe’.

Finally ‘happy’ with the art-work, all was posted to Corf, to make up a trial ‘set’, which he did for one of the silver bikes; so NOT used on ‘The Corporal’, but a part of the project:-

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag2030.jpg

One silver side panel, ready to be renovated.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag2035.jpg

Step 1: ‘shave’ the paint down to the original plastic, CAREFULLY with a razor blade. I ground the end of one ‘rounded’ to get into some of the finer detail.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag2036.jpg

Step 2: all shaved down to bare plastic, a little crazed in places, but nothing a little plastic weld and some sanding cant sort out.

https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag2037.jpg

Step 3: primered
https://i178.photobucket.com/albums/w269/teflons-torque/Little%20Dreams/PlasticsAndDecals/imag2041.jpg

Step 4: all painted and decaled out…… YES…..

So green light to Corf to make up the full set for ‘The Corporal’, while I set about prepping & painting some bodywork to go on the bike.
