The header from my TDM rotted at the flange/collar. Despite having done 100,000 miles (well about 999800) the Pipes are perfect the issue is the collars.

Alternatives are, wait for SH cost estimate £100 (none on ebay).
Order SH from abroad £150+.
Order a Patten one for £160.

I'd rather not go pattern, for fitment/longevity.

How much would you expect to pay to get the new collars welded on and new flanges? Where can I go to get this done?

Had similar issue, weighed up spending x to replace one part pf the system to only have another bit fail later. Ended up spending 250 on a new sports system, front to back. Bit asbo though, but i had no interest on keeping it stock, just needed it back on the road as quickly and cheaply as possible. Welding didnt seem to be viable vecause reasons.

The end looks pretty flared. Could you file/grind off the remnants of the welded on collar then use a split collar and split collet? Maybe flare the end a bit more to let it get a hold?

Kawasakis sometimes use 2-piece manifold clips/whatever they're called. My GPZ500 had them.... Ahh. "Holder. Exhaust pipe".

I could just use a split collar to replace the welded on one, grind it off butt the split collar against the flared end and tighten only issue would be if it would be too tall for the stud, I'll have a measure, but it should only cost ~£30

Buy some 1.5mm plate, shape some new flange's and tack weld in place.
Flange doesn't even need to go all around the pipe, just needs to allow the collar to butt up against it.

i did a similar fix on my CBF600
the collars on a couple of the pipes where shot and the flange wasn't making good contact and the exhaust was leaking a little.

i used a brazing rod to add some material to the collar.
