There's a zillion things to try but what I'd advise is doing them with the least destructive first.
My initial suggestion (after trying packing) is on those inserts, on the ends which are right inside the cans, weld two small strips of plate to the sides. The strips extend further in a little - say 1 cm - and attach a large steel washer to the strips/lugs.
It would allow gas to be diverted a little around, some through the central hole and wouldn't cause too much initial damage. If it didn't work then all you do is grind the small strips of steel from the side of the pipe.

Tbh, these particular baffles are fairly cheap, about £15 a pop iirc.
So ballsing them up isn't the end of the world.

Ok, so I put a load of 5mm bolts in there and while I'm not entirely convinced it made a huge difference in terms of volume, it has definitely eliminated the slight crackly raspy sound and gives it more of a low, bassy tone.
Its much more like the sound I'd have liked to had in the first place.
Very interested to see what's next with Mr Hammers vision with these things.

Been messing about with various solutions..bit limited unfortunately on what i can do as after around 70mm from the mouth of the can it narrows, not leaving much room to add something in there. So, i did this on Fusion360...

The idea being that i'll pack baffle packing in between the main and secondary pipes, and leave the ends (of the secondaries) open, but cap as many or none as i need to, to get the sound i want.

This weekend i started making them. Or rather started making one...and i'll do the other when i get some spare time.

Raw materials: (Already turned an ally disc to fit the steel main pipe)

In Fusion i was going to do 8mm secondary holes, but decided the flow might be better if it's the same diameter all the way through, so 6mm holes (same as SS tube ID) but opened up to 8mm at the rear, so then the SS tubes sit inside (about 15mm).

Planned that they would just be a press fit, but as a couple weren't very tight, decided to weld lugs onto them and screw them all in. Currently using normal screws as my tap and die set is totally wank, but plan to tap 4mm threads and use bolts instead later.

Hard to tell with just one what difference the sound is, but it seems to be a deeper sound, not so raspy...i assume the secondary tubes help to take out the 'crack'.

Looking forward to doing the other later, and experimenting with holes in the secondary pipes and baffle packing. Thumbs UpSmile

recman: Not that it really comes across very well, but i'll video it when i finish the second one...and try the holes/baffle packing.

Sister Sledge: It is slightly heavier i think, but there's not a lot in it. Didn't think to weigh them, but i will next time!
