Found a guy selling a 1992 900 lump for £50, trouble was he was in Yorkshire area. Was looking like I couldn’t get it because of the distance. Went to meet my biker mates at a pub as it was Joe’s birthday. R4nger was there and he mentioned he was going up Yorkshire way in the van to collect some wheels that he had won on ebay. So the trip began, 6am with a storm of a hangover we left to go up north. Was a rather nice chap, confirmed that the noise sounded like main bearings, and told me about the top end rebuild he had done but gave up on the engine when it made noises soon after.

Pulling it apart began…
Whipped the cam belt covers off to find rust everywhere! Luckily it doesn’t seem to be major rust and the rollers still move lovely. Just surface rust where it’s been sitting in a garage for ages, seems to clean off with a bit of WD40 and rag.
Ran my compressor up and blew all the crap (Inc paint and spiders) off it with the air gun. Just cut the cam belts off as they felt like boot soles.

Barrels…
Started to work on the cylinder stud nuts, easy no problem. No need to worry about taking cams apart like your normal jap bike, found it quite fun to watch the valves work when you turn the top cam belt sprocket. Had a quick peak, of the valve gear and took the inspection cover off on one head, all looks fresh and new maybe the guy did get the top end rebuilt (thought he was chatting shit). With a bit of rubber mallet molesting the barrels came off. Can still see the honing marks, in fact looks like the guy got them honed too. Also noted that the studs had been changed to 851 ones (I think) because the originals were prone to breaking.

Table time…
Was getting pissed off working on the floor, my dads triumph was taking up the bike lift/ramp. Decided to make a bench… Found an old bed we were throwing out and made something out of nothing. Carried on removing the 2nd cylinder, same again looks fresh and rebuilt.

Side bits…
Now all I need to do is remove all the stuff in the side cases. Made a tool to pull off the alternator/cover out of bits of scrap. Grabbed the alternator hub, tonnes of play, main bearing very gone! Removed all the timing gizmos and gears now just a plan case left.
Started to work on pulling the clutch side off but got carried away with a chain failure that happened on the way back from work. Needed to express anger on forum…

My aim hopefully will be to get new main bearings (doing) then vapour blast it, paint it, buy some high compression pistons and slap it in the monster.

Should be an interesting one Klause, keep up the reports!
Have you got an oil cooler fitted currently?

Pistons - JE 11.1:1 complete sets are currently very good value from Chris at California Cycleworks, pistons rings and wrist pins for both cylinders for around £150 plus postage. Should give you 5 - 6 bhp right through the range Smile

No I dont run an oil cooler at the moment. But for the 900 engine I shall need to source one.

Thats what im thinking but import tax is a bitch. Seen some in the EU aswel. Will have to see closer to the engine going back together. Need to order main bearings soon, don't know the sizes do you?

Seems to be a piece if piss so far, very easy engine to work on as normal. I'm hoping the crank has held it's ground but I can allways get it repaired/rebuilt/reground if need be.

Hi.

Looks fairly simple to work on. Did it come with carbs etc?

How big is the oil cooler you need? I have a small (10" ish) one here that you can have, but the holes for the unions will have to be re-tapped.

Good luck Thumbs Up

Sounds good to me, does it take normal banjo bolt type lines? Other makes seem to use massive pipes and stuff.

If stuck you can adapt an oil cooler from an MG classic sports car, easy conversion, costs £30 brand new.

It's a similar size and shape and it's cheap to buy from classic car parts places, you just need to fabricate a mounting bracket.

That's the one, they come in two different fittings for the oil connections, BSP or metric, make sure you get the right one, although it probably won't matter if he's having hoses made up!

Zimbo do the normal banjo type bolts fit that oil cooler then?

Just bought a puller to get a gear off a tapered shaft. Was so tight I had to put the impact gun on the puller! Should be splitting the cases today. Will update with pictures soon Thumbs Up

No, but then the 900 doesn't have banjo bolts on the oil cooler end of the hose, it's a female swivel hose connection if I remember rightly.
If you're getting hoses made up you can have whatever you want on the end!

Puller arrived so pulled the gears off...

Gears off...

If you look top right you can see the timing belt pullers and a special nut. Got a impact sockted and used my dremel to make me a special tool...

Finally split the cases...

Big blow... one side of the crankshaft has broken...

https://www.bikechatforums.com/files/dscf00223.jpg

Will have to source another crank.
