Decided to fit the new (good usable condition it said) thermostat housing to the gpz today... topped up the water pressed a hose and it pissed out of the new housing too Evil or Very Mad

THEN decided to try getting the zxr started, after flattening the batteries again, I thought I'd check the compression (up to about 35 then dropped to 25 when I turned the engine over again), so I checked the timing, turns out the inlet was about 2 teeth off the right setting, so had a bitch of a time doing that, when I tried to put the CCT back in the chain was too tight to even get it near the engine for some strange reason (looked down into the engine and can't see any problems with it).

Got the timing set properly, charged up the car battery and bike battery.... and hardly even a fart from the engine before they went flat again, so I tried to bump start it and ended up having to push the bastard back up the hill again... checked for fuel, checked for spark, swapped coils, swapped leads, swore at it a lot... still nothing. Eventually I asked the neighbour if I could hook up the jump leads, and even with that it sounded like the battery was going flat.

So now I'm seriously considering just scrapping the pair

I had an old kawasaki which I kept putting new batteries in and it still sounded flat, turned out to be the the starter magnets had fallen off so always sounded lazy. try powering the starter direct from a good battery and see how it sounds.

They were until they found out the engine was fucked on the zxr (finally got round to getting a digital calliper.... turns out over 1mm has been eaten off the crankshaft where it was knocking, the rest shows a difference of about .01 - .03 mm difference)

hornetmike, both starters have been stripped, cleaned and rebuilt. Both were tested before choosing one to put on the bike.

The main problem is the cold weather, if it was nice and sunny I'd be out there in shorts and t-shirt working on them till they were both back together... or even if I had somewhere inside that I could get some heating and light then I would put the hours in until they were done.

I'm just cheesed off that the tax runs out in 5 days and I've still not been on the zxr yet

OK I think I might have figured out what the problem is with the zxr...

Should have been the first thing on the list, but finally got round to testing the compression:

cylinder
1 - 45 psi
2 - 0
3 - 0
4 - 85 psi

So I checked the valve clearances (again I should have done that when the engine was indoors), I found all but 1 of the valves were open on the inlet side. So now I need to find somewhere to get 2.25 shims (wemoto only go down to 2.30 and I can't find anywhere online to get smaller).

I have a shit load of 55 shims, but need the following:

2 x 25
3 x 30
3 x 35
4 x 40 (need 7 but have 3)

I have 3 x 40, 4 x 45, 7 x 50, 16 x 55, 1 x 60 and 1 x 65.

Now a quick silly question... Are the buckets all the same size or can they be as much as .05 mm out? If so how would the size be checked (other than trying different ones then checking clearances).

Paddy I don't have a car... mind you I don't think it would make much difference

Check the OEM parts website. The one where you can literally get every single item for your bike for an extortionate price. If they're on there, phone up some shop near you and ask them nicely to order them in for you. Usually next day delivery unless they come from Germany, then allow 2 days.

I paid £10 a shim on the GS... damn they're expensive.

I think that it's safe to assume that buckets may vary a little in size. However I suspect that 0.05 is a lot to be out by. I don't know that for a fact though, just a hunch.

I think you'd be surprised.

I ran the battery flat trying to start my GS. Went and got my parent's 850cc car, started the engine and then jumped my bike. Started instantly Thumbs Up

Edit: OEM only goes down to 2.50.
Just a thought, but are the valves themselves in spec?

if the shims are too big can you not get them ground at a machine shop?
in the past with peugeot car shims I have stuck em on to a big magnet and rubbed them on a sheet of 300grit wet and dry (wet and on a sheet of glass) to get correct clearances.
it does take a while but it is almost free lol

I've used the best valves from both engines (believe it or not 5 of the ones from your engine looked quite new).

I may have to check the lobes on both sets of camshafts and hope 1 pair is a little more worn.

jimspeed, that was one of the first things I thought of... maybe I'm useless at sanding though... I figured since I had a few .55's to spare I'd try sanding one of them. When I started size was 2.55mm, few minutes of sanding later 2.55mm (although I'd worn the colouring off both sides), tried pressing a little harder on the sandpaper, burnt my fingertips, ground a nail.... checked size after another few minutes 2.54-2.55 Evil or Very Mad

On the plus side I still have shit loads of 55's to mess around with, so I can afford to get creative
