I'm soaking a bolt in Plusgas at the moment. It's in a mudguard, so it's been caked in road salt, water and general crap. The bolt and its holder is very very rusty.

How long would you give the bolt to soak before calling it quits and attempting to carefully grind it off?

Depends which way round the threads are.

If they are horizontal or pointing downwards, I would make a cup-shaped retainer out of blue-tack or duct tape to keep the threads submerged in the penetrating fluid.

24 hours of that should see some results - otherwise, I would carefully cut the nut parallel with the threads with a Dremel or hacksaw, and tap the bits off.

If you can replace the bolt and nut, go for a stainless version.

Me?
If I have a can of plus-gas on the shelf; might give it long enough to go get it.. find the kids have used it all to oil their push-bike chains.. and reach straight for the dremel!
IF the can's still full.. might give it a squib, and leave it log eough to make a cup of coffee.. give it a tweek... go do something else, give it another tweek... clear up for the night.. give it last squib, try it again in the morning, before I plug in the Dremmel!

Unless its on a Land-Rover, in which case the angle-grinder would have probably come out before the spanners, and my only concession to 'not being too brutal' would be it would be the 4 1/2" Mr Disk-gusted, not the full 10" Mr Very Angry-Grinder!

When I had shared work-shop, space thugh, I was quite facilitated by Donald's tenacity in restoring a 1950's AJS.. he did on occasion literally spend weeks, persevering with Plus-Gas, heat & tweek.

He'd have a little collection of stubborn fasteners, all waiting his attention every evening, and before getting on with a job; would go round each, giving them a little tweek, warming them up a little, giving them a tweek then a squib, then a tweek, and then putting them back till tomorrow...

ISTR a small celebration over a stud, which he got out whole after six moths of perseverance and nightly attention.....

I don't think any more right minded person would have persevered so long, and his own defence was a little 'shakey.. apparently it was a 'strange' stud with a metric thread one end and a witworth on the other or something like that, you just couldn't buy...

"Yes Donald, but you are a time served 'Machinist'.. and that thing has been sat n a tuppaware on a LATHE the whole time!"

"I know... I COULD have made one... I suppose.... B..B..B...BUT! Wouldn't be the same!. Would't be ORIGINAL!"

"It sits inside a gearbox! WHO the heck is going to know!?"

"I would!" he said. And I guess he had a point.....

But with tubs of HTS Metric nuts and bolts on the shelf, if it doesn't come out readily enough with a spanner, I figure its probably not going to go back in, its going to get replaced any-way, so why try saving a bolt that's going to get binned? So only thing tempering my eagerness to cut, at the first hit of non-co-operation, is how much harm might be done to whatever the bolts going through.
