Hi
I have the answer, to removing the stuck pistons.......I have several old bikes so i was looking for a solution not only for this bike but the others as well.....
I thank you for the ideas, I tried, with no success........so finally I bought a Test Pressure machine, used by plumbers to test central heating etc.
I found it tricky to connect a German made Pressure Test Machine to the metric brake caliper but finally managed a connection of sorts, and...magic.......they came out. The Test Pressure Machine goes to 50 bar, over 600psi, i used water in the tank, but, it's been a real problem, how not to damage the pistons. The same front brake caliper is fited to the Honda Rebel 125cc as I have one.....

I did think about using a Compressor, in fact I have an 8 Bar one, but decided against it for the simple reason that i wanted total control of the process, some of my brake calipers have not only 2 pistons but perhaps 3 pistons. And once one piston is pushed completely out you cannot continue. With the Pressure Test Machine, you hand pump the pressure using water pressure.
Someone else suggested using a grease gun with a large handle, i have one but as someone else mentioned, removing the grease from all those different places would be too difficult. and in my opinion, i needed very very high pressure, and the grease gun wasn't sufficient. One old bike I have hasn't moved in 30 years.
I also have a stirrup pump, which goes up to 120psi, but in my opinion, not enough. What is important is have a secure connection between the Test Pressure Machine and the brake caliper.... |

hi,
this is why I suggested using a g-clamp(s)
using a block of wood (i use an off cut of laminate flooring) clamp the other piston(s)
then blow air down nipple outlet to free off the un-clamped piston, just until its a bit more than half way out, takes a couple of seconds & if your watching it carefully, it wont pop out. ( if it does pop out, it will come out at the speed of a bullet & mash your fingers so keep your digits out of the way & wrap the caliper in an old cloth or guaranteed, it will land in next doors garden
then clamp that piston & repeat the process for other piston.
result : pistons all freed off & you should be able to pull them all the way out.
then clean the seal grooves with a soft brass brush (I use a dremel) ready for new seals .
while the pistons are out I clean them with some wet +dry then autosol.
