Just a note:

The 3 springs that push the rollers against the idle gear seem very flimsy and weak.

Should they be quite firm?

I removed the Rotor Generator again, and function tested the Sprag / Starter Clutch against the Idle Gear. It worked perfectly, so that couldn't be the root cause for why the Start Clutch wasn't engaging.

I then realised that the Idle Gear must be spinning in the WRONG direction, which would explain why the Sprag Clutch wouldn't engage!

But how could it be spinning int he wring direction I hear you cry...

Well... the reason was....

When I'd serviced the Starter Motor and was putting everything back together, I hadn't paid attention to the orientation of the cylindrical housing which has the magnets attached on the inside. So the magnets where roughly 1/8 to 1/4 turn out of phase, which resulted in a reverse polarity, and therefore spinning my Start Motor, and thus the Idle Gear, in the wrong direction (clockwise)!

I correctly aligned the Starter Motor housing and boom. Starter Motor spins in the CORRECT direction (anit-clockwise) and now turns the engine over!!!

However.. My battery is completely dead from all the testing I used it for, so I will check back in a day or two to confirm case closed.

Sorry if you all got bored of my shenanigans, but if just one person googles problems with their starter system, and they find my ramblings to be their solution, then it was all worth it Smile

PEACE.

Here's a picture. I said she was a GN250, but she's actually a TU250X. I said that as I thought it more likely someone would recognise the model and have some advice.
She did have an engine transplant from a GN250 by a previous owner, so I figure they are one and the same bike (same engine block, frame etc).
