Hello BCF,

Had some overheating issues with an '04 bird.

Found a clear gel like residue under the rad cap which google says is possibly due to different types of coolant mixing?

Stupidly decided to check water pump for gunk but the topmost bolt was rusted, siezed and snapped off.

Drilled out the remains and inserted a helicoil but when refitting the pump there is now a gap of about 4mm on each bolt between the pump casing and the engine mounting hole.

The pump feels well seated, bolted on hand tight. The driven shaft is inserted all the way into the engine with the small rubber seal tight against it but the gap remains between the engine and the pump.

Would be simple enough to add couple of washers to negate any slack but before bodgery, does anyone know what I'm missing here?

pictures, also check cmsnl for the exploded views, maybe the drive shaft arrangement is partially "out" of its drive mechanism. Does what ever drives the water pump turn freely now, cos its part way out perhaps??

The shaft that drives the waterpump has a notch in the end which slots into the rotating bit in the engine.

It feels like its seated correctly as the fins on the pump don't turn freely once its in, it may be that is only partially seated but then the pump housing is tight up against the engine with the bolts hand tight and the gap on each bolt remains...

Have you tried again after turning the shaft 180 degrees just in case there might be a lip on the drive end.

This is a pic of the pump minus the cover, seated but not bolted in.

You can see the gap between the bolt hole and the pump housing.

The rubber seal is also just visible. To get it to seat i rotated the pump fins until the notch slots into the bit the drives it, then the pump is fully seated in the hole.

It doesn't turn once seated although there is a slight bit of side to side movement it does feel like its seated properly.

2nd pic shows the hole with the square bit that drives the pump.

With the upper an lower bolts in, tightened incrementally the gap remains at both bolt holes.

Ah.

Just removed the seal around the pump and test fit it. Slots all the way in now, once positioned correctly. No gap bolt holes...

visit cmsnl and figure out how the dog inside the engine is driven, by an other dog perhaps.

Perhaps the shaft inside the engine sticking out that drives the water pump is sticking out and not fitted properly, visit cmsnl and post a link to the water pump of your exact bike......

any tell tails marks to suggest the shaft in the engine is sticking out tooooo far?????

if so are the dogs ( flat drive "plate" on oil shaft and its water pump "slot" ) in line??

This is your probelm. The o ring seal needs to be inside the engine not up against it. Lubricate with a small amount of red rubber grease, make sure the fork is line uo and push hard.

Yeh, I was just being a fud.

Test fitting the pump after removing the seal allowed it to slot in all the way home with no gap.

Refitted with a lubed seal and its all good now.
