OK, so this hasn't been an issue for a while as this doesn't apply to the VFR, difference isn't enough to show enough of a gap to get the pin through either side. I'd have to either loosen it off a lot, or tighten it up a lot, to get the pin through. I've tried cleaning the threads up so they aren't dragging and giving a false torque reading, but to no avail.

What is one to do in this situation? Too loose means the bearings aren't being loaded up quite enough but it's not a massive nut so I'm a bit wary of trying to go tighter as I reckon I'd be going up to 60 or 70Nm to get it to turn enough and don't want to strip the threads.

I feel like I'm pretty stuffed really as the threads are going to determine where the castle nut sits in relation to the hole in the axle.

If it's only a tiny amount off, you'd be better off going a bit tighter. If it's a lot, then you might need a thin washer if backing it off and re-torquing it doesn't work. At least that's what I was told years ago by a Honda engineer/trainer and I've stuck to it.

That was pretty much the conclusion I was arriving at; if it was only a bit off then yeah I'd just tighten a bit more, but it's bang smack between two "slots" on the nut so it's going to take a lot either way.

The amount of engineering they put in just to make sure the holes don't ever align is astounding.
