Nice one garth, I may take you up on that offer - might be getting a Hornet one though.

Anyone know of an easy way to get carbs off of the rubbers? I was going to keep them attached to the engine when I remove it but don't fancy breaking them if I start to manhandle the engine when I come to clean it.

Not that it matters for today, I snapped my bloody 8mm hex allen socket trying to undo the left hand crash bung cos the owner before me who put the crash bungs on put two nuts on the back, only meant to be one Neutral

Thank fuck for Halfords professional tools' lifetime warranty Very Happy

get a long thin piece of timber, broom handle ect and use it as a lever on 1 + 4. make sure its fairly soft wood though.

Got the engine out tonight. Wasn't without its problems though.

https://i47.photobucket.com/albums/f186/markjackson13/DSCF1257640x480.jpg
That crash bung there, there's an 8mm allen bolt that goes through:
The bung > frame > spacer > engine mount > bolt.

It's the one that snapped my allen socket last night, and I know why now. I thought maybe the crash bung had wedged the bolt funny which was stopping it spin so cut all the bung off, leaving an inch of bolt protruding:
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1272640x480.jpg

Still wouldn't undo, it is absolutely solid in the engine. To try and free it I gave the bolt a few knocks with the hammer and heard something drop out the bottom.
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1268640x480.jpg
The spacer shattered! Felt quite brittle in my hands so guess it's been weak for a while, hammer obviously didn't help. Still had the bolt stuck so cut the head off so I could get the engine out:
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1266640x480.jpg

https://i47.photobucket.com/albums/f186/markjackson13/DSCF1265640x480.jpg

Engine should clean up OK I reckon
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1267640x480.jpg
It's just covered in muck really. Going to take the PAIR system off (the box with four chrome pipes coming off it), it's an emissions thing which lets air into the exhaust on the over-run but is a pain to clean.

Back of frame looks OK
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1269640x480.jpg

But... what's this?

Frame lock stops needed welding anyway, but didn't want to do anything structural Neutral

A lot of people have that problem on the hornet. Myself included.

I used a wire wheel on a drill to get it all back to shiny metal. I then used expoxy putty (chemical metal would do) and then once set I painted it with hammerite.

It's not really structural (not sure why it is there) as the engine goes between the frame anyhow.

That pic you posted of the engine spacer... I thought it was the mount at first! lol

Nice light saber btw.

Cutting out and replacing that rotten bit of frame is a pretty simple job really. If you're gonna do this job you may aswell do it properly.

May aswell buy a length of suitable tube off eBay and take it to a local welded, or get a mobile welder out or something.

Cheers, think I'll have to replace it as it felt as though it was rotten all the way around. There's a car garage at the bottom of the road that does steel welding so I'll take it to him.

Stupid question time: Can you weld stainless to mild steel (I assume the frame is mild steel because it has rusted)? Is it worth me getting stainless tubing to avoid this happening again, even though salt shouldn't get through powder coating. Stainless tubing isn't much more on eBay and for the sake of a few quid I'd rather get something that's less likely to rot, unless there would be problems with welding it.

if your mig welding it, no.

if its being tig welded, yes.

not much point using stainless, after market powdercoat is likely to be better than the factory stuff anyway.

that piece of tube is probably a brace, to stop the 2 frame rails flexing left to right, or bowing inwards whilst it was factory welded.

Would you get galvanic corrosion from mild steel and stainless? May as well just go with mild, it's going to be painted/powder coated anyway.

Ohh and good project, I've always wanted a tart hornet.

Why use tube? It's as vulnerable to corroding right through, same as before if left. How much extra weight is involved in using a solid round bar of the same diameter?

Not done much tbh, been busy at work and been to the TT amongst other things. Although I can now get started with it again - I didn't realise it had been nearly a month since I last did anything to it!

Chain has been sat in a pan of engine oil for weeks, now the rust just wipes off
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1276Copy.jpg

Been cleaning the engine mainly, rocker cover:
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1279Copy.jpg

https://i47.photobucket.com/albums/f186/markjackson13/DSCF1282Copy.jpg

Front of engine:

https://i47.photobucket.com/albums/f186/markjackson13/DSCF1280Copy.jpg

https://i47.photobucket.com/albums/f186/markjackson13/DSCF1281Copy.jpg

Fair bit of crap came off:
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1284Copy.jpg

Looks a bit better now, old pic for reference:
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1267640x480.jpg
Makes a difference just with the PAIR system off (couldn't find my hacksaw so just snapped the pipes off Laughing) Very Happy Need to make myself two blanking plates up for this.

Bike currently looks like this:
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1285Copy.jpg

Think I'm going to attempt to strip and paint the rims next:
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1286Copy.jpg

I've got a bit of black spray paint hanging around, if it looks crap I'll powder coat it.

The bike has always had these gouges on the beck of the swing arm since I bought it;
https://i47.photobucket.com/albums/f186/markjackson13/DSCF1283Copy.jpg

I want to powder coat the swingarm but want to make this part look neater, what would be the easiest way? Chemical metal and file it down?

Engine still needs some cleaning, but the muck is really grufted on. I'm using Gunk Engine Degreaser, are there any better products than this?

Thanks for the kind offer, don't think it'll fit though. I don't have loads of time for this project and would end up giving up on trying to get it to fit, so it'd just end up gathering dust in my garage instead of yours Laughing Thumbs Up
