I have been working on a ER5 that has been lying for 7 months. The rectifier when wonky and was over charging , Thus causing the CDI unit to pack in (due to too much curent/voltage input).

This is what happens some times the bike starts some times it wont. I can start the bike 50% of the time buy hitting the start switch but the other 50% the bike turns over and wont fire up. When this happens I still get a spark. When the bike starts it runs like a dream.

1. I have replaced plugs.
2. stripped and cleaned carbs.
3. replaced old fuel.
4. replaced CDI

When the bike wont start I can all ways start it by removing the air fiter and filling the air box with gas from my blow tourch(unlite) and the bike starts every time.

Has any one got and ideas ?

I'd probably be getting the carbs off to have a look-see if there was any issues there.

Totally dead, and with only one coil (that right with an er5 isn't it?) - sounds to me like one of those hard to find seems-like-fuel-but-is-actually-sparks things.

Not saying it is this, but have a look at the holder for the main fuse (on the starter solenoid). With particular reference to the big fat white wire and the terminal attached thereto.

On the GPZ500 and the KLE500, this wire is prone to corrosion and has caused me all manner of grief with regard to intermittant electrical faults.

Oh yeah, and don't forget the massively complex and unecessary array of idiot switch interlocks on the clutch, neutral switch and sidestand.

My GPZ currently has a paperclip jammed into the clutch switch terminals and gaffa taped in place, although the fault is on the neutral switch in my case (clutch switch is easier to get to).

I thought all thos switches only stopped the starter from turning over ? but the cluch swich is a bit dodge will look in to this more.

the bike turns over but will not fire up.

G I have had the carbs off and could not find a fault.

The interlocks have usually have an tie-in to the ignitor as well. (the bike will start but later cut out if you try to set off with the sidestand down)

So it maybe thinks it's in gear, clutch engaged, sidestand down?? meaning a fault on the neutral switch?? do your own research Smile

Has it got a good battery in it? The one in my ER5 died a while back - still cranked the bike over but not quite enough to get it to fire. Try using jump leads or another battery before you get a new one though.
