I've noticed when looking at cars that some are cheaper in a Category D, but fully repaired. Is there actually anything wrong with buying a repaired Cat D car?

Really depends on who's done the work. I'd want to see before and after pics and inspect the car thoroughly. I've bought and sold Cat Cs Ds Xs before, some have had problems, others have been bargains.

The thing is Cat D used/supposed to mean light cosmetic damage, but insurance companies will often class a more expensive car as a class D even if it has structural damage, as it means the salvage company has to pay a higher percentage of the market value for it.

A friend I used to work with bought an Alfa 166 that required a complete back end i.e chopped literally down the middle and welded to the front of another car. The back end used came from a Cat B car. Somehow (can't remember how), VOSA found out that the back end of the car was from a Cat B and confiscated it. Shame, as the car drove perfectly for the 2 years prior to getting crushed.

Only if not properly repaired. And when you come to sell it (or have to claim) it will be regarded as worth less than a non write off.

On a similar note, my car's registration certificate states "Vehicle significantly damaged and/or repaired. Vehicle identity check completed on __/__/____"

Does this mean it was a write off at some point?

Yes. Cat Cs have that printed on the log book, wheras Cat Ds do not. A private individual does not have to notify a buyer that a car is on the register, wheras a company selling a Cat C or D does.
