really you think?.

can i have put the wrong size piston in? like too big for example. because getting the piston in the barrel when we put the engine back together was a bit of a task. when it should just slot straight in right?

Yes, theres either an arrow (points the way of gas flow) or and E for exhaust i believe.

Arrow should face exhaust.... lol

Power valve... mine wasnt set correctly, Thats why it was pulled out all the way... Can slide in the port and scrape the piston.

Mate... get someone to rebuild it for you..

Following the instructions..not trying to sound harsh.. would have told you exactly how to rebuild it.
Arrow points to the front. You could have damaged your barrel, if so thats another barrel needed.

Take the top end off, check it all.

The balancer shaft/weight does have to be in the correct postion when installed as it needed to counter act the movement of the crank to reduce the vibrations, installing the balancer incorrectly will casue very bad vibrations.

There should be timing marks on the balancer shaft and weight for when the crank is in the top dead center postion.

The answer given is quite simple there. The arrow should point towards the exhaust, How can you manage to rebuild the whole engine and not be able to see where the exhaust port is?

As for putting stuff in backwards, upside down and back to front. As most blokes, Myself included, dont read instructions first. we just like to dive in. So my suggestion is that you may more attention to which way stuff is before you take it out.

No offence intended. it sounds to me like you just ripped it apart and paid little attention to where stuff went then have just tried to mash it all back in where it seems to fit.

There are three marks you need to line up. All are marked here as '4'. You line up the marks on the gear to the one on the shaft, then line the two gears together by using the marks on the edge of each.
