Does it have fuel and 2T oil?
Any lose wires, pull and re-connect anything you might have disturbed in the rebuild.

Spart plug still torqued in properly, all the other bits torqued correctly?

Does it fire atall, or completely dead?

Assuming you put everything back together correctly, which you probably did as you rode home, my guess is a fueling problem, kinked fuel line maybe? blocked breather? What happens if you take the fuel cap off, wait a few seconds, replace it and then start it up?

yeah id like to hope its all on correctly but it felt alright riding home, not to mention when we got it running again there was a knocking noise coming from the engine, we couldnt find anything inside and the crank was all good but we think it might be the cog for electric start as there was quite abit of metal grindings in the kickstart case, the pipes looked alright they were nice and free no kinks, when i was trying to start it theres fuel getting to the carb because you can see it coming out the overflow which is what i dont get

cheers!!

^^You should have said all that in the first place.

If the carb's overflowing it suggest a problem with the float, ie. it isn't floating up and cutting the fuel inlet, so carb off, take to bits and check. Same with the kickstart & starter.

The carb floats all good now it was stuck but free again now, it's still not firing it sounds dead but there's compression and a big spark, we are thinking the starter relay has gone maybe?

If the starter solenoid is dead the electric starter won't turn the engine at all, is that what's happening?
Another clutching at straws thought, had fuel made it's way back into the carb since you fixed the float? If you make say a dozen attempts to kick start it do you get a smell of petrol from unignited fuel going through the system?

Yeah it used to work and now all it does is just a click noise every time I press it, yeah fuel has gone back into the carb now and is staying there as have put a inline filter in to see as there was none in there at first now we have freed the float the filter is full, yes you can smell the petrol when try to start it on kick in my case I've connected a combi drill to it

It is a 2T so the overflowing fuel will not have gone through the system, it will have formed a puddle in the crank. You need to get rid of this fuel by whatever method works for you. This could be the removal of a drain plug if it has one, it could involve a lot of spinning of the motor with the fuel off, it could be you need to take off the barrel and tip the bike over.

there was fuel sat in the bottom ive removed all of that and cleaned the carb and jets again, when we try start it with the drill the engine pops sometimes and you can smell the fuel burning as the exhaust smokes but it still wont start, also put all new gaskets on but i think air might be escaping from somewhere

I had a 08 sr50 but the i swear the ditech is the fuel injected and there is no carb. anyway if yours has a fuel injector, its a green plastic that sits above the spark plug it has a teflon ring and if thats burned it looses compression, i bought 2 from america ( its hard to get or impossible in Uk) if you need one PM me, i installed mine and it was good for 2,3 days then it was a write off in an accident:D
