NSR front light issue

Right after a long fought fork issue that is now fixed, I am nearly ready for the MOT!!

The problem is my front light!! The side light works fine!! But dip beam and main beam are intermittent!!

They come on now and again but no matter which wires I move ect, nothing changes then they will just come on all of a sudden!!

The passing light works every time, the horn, indicators and every other electrical component works fine!!

I have taken the light, switch apart!! No visible issue!!

Help!!

You need to go through each connector block (including the one to the bulb itself) and ensure that the connection is good.

The fault was intermittent before, now the main bulb won't work at all (other than the passing light).

I have put the multimeter to the wires going to the headlight bulb and the voltage is nothing on one wire and -0.31 volts on the other.

Nothing is obvious to see!!

Any checks that you guys can suggest?!?

The headlight only worked before when the bike was running not sure if that is normal?!?

There is only 3v going to the power part of the switch, where I presume there should be 12v+ I have traced the wire back and it goes to a relay that someone has fitted for some reason (looks none standard) the wire is blue with a white line, maybe the relay is at fault???

The other blue and white wire that goes into the relay has 14.5v and when I take them both out and connect them together the lights work absolutely fine, I'm not sure what this really is for but I don't want to take it out just in case it's for something important..

You won't be able to tell if it's original or not without looking at the wiring diagram.

There are two good reasons why you would want to fit relay on the headlight. Firstly, if you want to put in a higher wattage bulb, as the wiring is typically marginal at best, and could get a bit charred if you start drawing more power through it and secondly, even if the bulb isn't changed, heavier guage wires would allow more power through and you end up with a brighter light without changing the bulb.

Having said all that, it doesn't seem to apply in this case because you would use two relays (one main, one dipped) and pick up your trigger(s) from the light side of the switch and have your good wires going from battery via relay to the bulb.

The relay and wiring is definitely none standard it's a bit of a bodge had loads of tape wrapped round it and wires cut, I've looked at wiring diagrams and it's not on there can't seam to find any with positive and negative or voltage readings to see what each wire should have?!?

Just bypass the relay.

thats a rectifier. It converts AC from the genny to half DC.

Looks like it's been fitted as an after thought, wiring a been chopped into to fit it and it goes to the relay!! Should it be standard?!?

wiring for headlights is
- high beam = blue
- crossing = white
- side lights = brown
- green = ground
bulbs must not exceed 35W
you may spare some power by changing the dash bulbs (except the winker) with led bulbs T5 & T10 . the backlight can be changed by 2 equivalent to 21/5 W led (see pict) . the total spare will be around 20w permanently and 40w when brakes on
if you want my docs NSRtips send me a PM and i will send it (about 5 Mo in MS word)
