Hi, can anybody advise me on best way to get a barrel off my GT500 .
One barrel came off easy , the other won’t budge and I don’t want to break anything .

Apply heat. Thumbs Up

EDIT: And knock it around with a rubber mallet. A plain metal hammer and a piece of wood works as well. DO NOT try to pry it off with a screwdriver, under no circumstances! DO NOT be tempted to stick a screwdriver in the tiny gap between the cylinder and the crankcase (the mating surface), you'll chip something.

Slowly slowly catchy monkey!
Brute force and haste will break things.

I’m guessing that you have the head/s off? And can now see the piston stuck in the bore?
If it was mine , I would put a dash of diesel fuel down the bore and spread it around.
Then I’d leave it a week.
Whilst the diesel is doing its magic, I would find a piece of hardwood the same diameter as the bore.
Use hardwood as it is not to soft but still firm enough to transfer what you are going to do.
Put the wood in the bore and hit the wood with a lump hammer.
NOTwith all your might but short firm taps.
If you get a bit of movement, an extra squirt of penetrating oil will help.

This worked for me on an old Suzuki GT 250 I owned that had the same issue.

Is the piston seized or is the barrel just stuck to the crankcase?

If it's the latter, you can sometimes unscrew the studs by locking two nuts on them (maybe worth running some penetrating oil down the stud holes first and leaving it overnight). Then you can rotate the barrel to break the seal.

A good mixture for penetrating is a mix of ATF and acetone(cellulose Thinners) 50-50

FWIW The 'studs' (on a GT250 at least) are below the height of barrel and it uses elongated nuts to engage on them.

I wasn't sure myself, some you can, some you can't. I never had the head off my T500 to look.

I've got special studs for my Enfield bullet made with a 1/4" square section on the end of them so you can drop a small 1/4" drive socket down the hole (backwards) and unwind them with an allen key. That's for a different reason (the head washers deform and grip the studs preventing you removing the head).

Ooh. Does it have separate bolts holding the head to the barrel? You could potentially try the "Indian rope trick". remove all the nuts holding the barrel to the engine and bolt the head back on. Kick it over, the compression might do the job for you.

If not, you could try setting it to BDC and feeding a load of plastic coated washing line in through the sparkplug hole. Then try kicking it over. Be warned, I have heard of one being so stuck it broke the lower "ring" off the barrel doing this!

If it's a generally seized engine. dumping the whole thing in half a barrel of diesel for a fortnight is an old trick.

Thanks for all the tips guys , much appreciated.
It came of with copious amounts of penetrating oil down the stud holes and careful application of heat ......oh and a fair bit of swearing !!!!
I’ve another question , what is the standard bore size on a Gt500 ?
