Well, i give up, i'm a failure!

I've checked everything there is to check and ultimately she still doesn't breathe.

To save time here's what i've already checked

- Spark
- Fuel getting into cylinder (plugs have been wet each time i took them out)
- Carbs (stripped and rebuilt to clean out jets; carbs have been overflowing from the intake mouth and been told it's the float valve, that'll be sorted out)
- Gaskets; as far as i can remember every gasket went back on
- I've run the battery flat from turning it over and still no joy

It's firing away quite happily with the battery turning her over but just doesn't want to run under her own steam and she's SO close to catching.

PLEASE HELP!

I don't want to betray DIYers and take her to a GARAGE *DUN DUN DUHHHHHH*

Done that already, had it turning it over for about 5 mins constantly 5 second break for about an hour! Evil or Very Mad

And YES I'VE HELD THE BLOODY CHOKE IN PLACE WITH MY HAND DAMMIT!!!!!! AND THE ENGINE WON'T EVEN TURN OVER WITHOUT THE KILLSWITCH ON!!!!

If yes, strip those tiny carbs again.

I've taken the air box off for now for easy access to the carbs so it can't be that.

As for fat blue sparks, i don't know what your average sparks should look like but they're definitley bright blue...might get new plugs anyway cuz everytime i've taken the plugs out they've been soaked in un burnt petrol...

Don't know the history but have you messed with the timing or the cams? Check the TDC marks against the piston position.

Spray a load of Easystart through the carb inlets.

Though if it fires when being turned over by the startermotor but won't run, then it does sound like there's something wrong with the valve or ignition timing.

Another potential problem (as well as the carbs overflowing). That wee bike is in a pretty high state of tune, I would reckon the airbox is pretty essential.

Are the plug leads in the correct order? Appearing to fire occasionally but not catching can be a symptom of having the ignition timing 180 degrees out.

Cheers for all the replies guys.

Me old man came home late today but bought home four new sparkies; so the plan is to sort out the over flowing carbs and give it a shot again.

I timed up the engine flawlessly putting it all back together, i know it's all in the right place and the cylinders are all firing when they should be.

Absolutely sure? It is very, very easy to get the ignition timing (not the valve timing) 180 degrees out. How have you checked this? (I ask, because I don't know how to check the ignition timing is correct on a CDI bike without the engine running.).

It is just what you describe is exactly what a bike with the coils the wrong way round would do. I know this because I once spent two days tearing a bike to bits trying to work out why it fired occasionally but wouldn't pick up and run. My dad suggested I swap the plug leads round (it was a twin) and it fired up first kick.

I am beginning to form the oppinion that the airbox is more important than I ever thought it was. My KLE wont rev over 5,000rpm (redline is at 10k) if you run it without the airbox. As to if it would stop the bike running at all, I doubt it but it wont be helping.

The airbox on my old 50 was extremely important, when I took a rubber bit off it ran so badly, tried dying all the time, really badly. When I put a knackered air filter into my ER it wouldn't fire at all so I think they are quite important.

The more modern a bike is the more important the airbox is, its design is very much part of the way your engine runs.

And I would also check your ignition timing too

DIY for anything other absolute basics is over rated.

I want to be riding it, not spending my fucking bank holiday fucking weekend pissing about with stuff I don't know fuck all about when everyone else is eating easter eggs and enjoying themselves.

@ Stink: Sorted out the float valve so the carbs stopped overflowing so that's not the problem.

I told a fib when i said the ignition was fine, by that i meant all the plugs are sparking, you or your old man got any ideas how to check the spark timing on a CDI bike?

C'mon guys it's so close i just want to get the bloody thing back on the road now! It deserves it!

The timing itself will be fixed. What I was concerned about was if you had some of the leads in the wrong order (so say you had the lead for plugs 1 and 2 swapped round) so it is giving a correctly timed spark to the wrong cylinder. Or the coils connected the wrong way round.

It is very easy to get the leads to the coils backwards (at several points in the wiring including the wires coming up from the pulse coils, where they come out of the CDI and where they connect to the coil itself) which would mean it was firing at BDC rather than TDC.

What I would do is make sure the correct 'pairs' are connected to the same coil (so 2&3 going to one coil, 1&4 going to the other coil). This being correct, I would try swapping the pairs over.

I'm not saying this IS your problem but it is common, could cause the symptoms you stated (ie appearing to fire when turned over but not picking up) and is easy and free to check.

I'd double check the you've got the plug leads on in the right order. Although on a lot of 4 cylinder bikes it's not that big an issue as a lot of them operate using only 2 coils therefore they use the wasted spark system firing every time the piston is at tdc (or there abouts)

As stinkwheel said, swap the wires going from the CDI to the coils. If you currently have them the wrong way round the bike will jump into life. alternatively if the HT leads are long enough, connect the leads from 1 and 4 to 2 and 3, and vice versa.

If the bike is getting fuel and is sparking, then you've got to look at the engine. As has been said, check that when the pistons are meant to be at TDC that they really are by looking down through the spark plug holes with a torch, if you can get at them. Double check the valve clearances - The valves may have bedded in whilst you've been turning the engine over resulting in no clearance and the valves not being able to close.

Hi, I starting to think its more of a fuel problem myself. If the plugs are coming out soaked each time, then to me that screams too much is going in.
On a cold engine just the right amount of petrol has to be present in the cylinders for it to spark any more it will flood any less nothing will happen. Once your engine is hot it is less of an issue but from a cold start its vital. Its like going to start your bike in the morning with the throttle open, no chance, or trying to start some bikes with no choke in the morning, no chance.

Firstly I would sort out the overflowing carbs. Then dry the cylinders out by turning the engine over with no plugs in. Then put the carbs back on and turn the idle screw right back so it should really be getting no fuel, then while the engine is turning over slowly screw the idle screw in until you get 1 or two fires, on any cylinder, doesn't matter which if one fires thats enough, you may even find it starts up like this. If not now is the time to start playing with the choke, a little smidge of choke and it should fire into life.

@ Bidman: I sorted out the fuel overflow problem look at my last post and the lines directed to Stink.

@ Stink: Each two cylinders has a coil hence i've got two coils and two leads coming from out of those coils. The thing making me think it's nigh on impossible for them to be in the wrong order is because of the length of the leads themselves. Each lead; from the coil, is long enough to reach a certain cylinder. Hope this helps.

I was working on the assumption that you have been buggering about with the engine in a fairly in-depth manner and might have put one of the wires back in the wrong place.
