the lever coming out of the clutch cover has to be close to 90 degrees to the cable. then tighten the cable until you have about 5mm of play at the lever.

how do you adjust the lever to 90 degrees?? in the manual it says screw the adjuster screw all the way in then turn it back half a turn..thats what ive done but it keeps biting in gear with the clutch in.

do it as you did with the screw but make sure the cable is VERY slack.
then tighten the cable at either end (it doent matter which) until it starts to move the lever at the case (not the handle bar lever). back it off a bit to give it some slack and all should work as normal.

failing that you either have the wrong oil in the gearbox (too thick) old oil thats well past it or you have warped your clutch plates through over abuse or lack of oil.
