Is there a way to do this without ruining it?

I paint the tanks with plastikote BBQ paint.

I do not paint the core.

Never done one myself but a quick google search suggests anti rust Radiator paint and give it a good clean and degrease first.
Hope that's of some use

Aye.

Last one I did I brushed any loose paint off the tanks with a stiff bristled brush and scraped any corrosion off with a plastic scraper. then I washed it with hot soapy water, rinsed it off and blew it dry with an airline. I blew the crap out of the fins with an airline.

I put it in a cold oven (so set to about 90 degrees) for half an hour before painting it which allowed me to get a couple of coats on and dry almost immediately.

The tanks are tougher than you'd think. They are a pressure vessel after all. If you make a hole in them with a stiff brush or a plastic scraper, they were on their way out anyway. I wouldn't go poking them with a screwdriver or anything but they are designed to have water in them at well over boiling point. The caps usually blow pressure into the expansion tank at 15 or 25psi.

I've used a flapper wheel on them before too, just keep the speed low and don't go mad with it.

I've painted a silver rad black by very lightly dusting it with aerosol can paint. Looked ok and the temp gauge didn't indicate any differently.
