I can be of no help to a solution but I had the exact same problem on my old CBR. welding is pointless as the studs seem to be quite brittle. A lot of heat worked on most of the stuck ones, I'm talking gas torch heat. One of them just would not budge no matter what I did. I ended up drilling it out and tapping again.
If you can attach the exhaust with what remains it might be worth running the bike up to temperature and seeing if that helps. The aluminium block should expand more than the steel studs.
Wait until you see the price of new studs .
A good suggestion from Stinkwheel is to fit the exhaust with brass nuts. They are soft and will strip the thread rather than snap the stud. ____________________ https://www.metacafe.com/watch/1972097/how_to_behave_on_a_forum/ |

When you say you 'welded to them' - did you use the trick of putting a nut over the stud and welding down in the hole to weld the nut to the bolt, or did you do something different? ____________________ a.k.a 'Geri'

I thought it was advisable to fit copper nuts on the exhaust rather than brass? |

Don't use stainless, 3 reasons:
1. Stainless and alloy react, turning the alloy to dust.
2. When stainless snaps off, it's a bitch to drill out.
3. Although stainless doesn't rust, the road crap still gets baked into the threads. Even with little caps on the covers, dirty water will seep in over time and bake on.
Mild steel studs with brass or copper nuts. If you are having to put so much force onto the nut when tightening that you strip the threads, you are putting on too much force.
I get M6 or M8 car exhaust studs off ebay. A quarter of the price of buying the same thing sold as a bike stud. I think I bought a full set for some manner of VW with a V6 engine last time, lots of studs for about a tenner.
As for removal, I have often been left with no option but to drill. Left hand drill bits can help, but more often its just a case of using progressively larger bits, and quite possibly re-tapping the hole if the last bits of thread are stuck into the alloy. Decent drill bits are your friend, I forget which particular steel alloy is the one to go for, but they were slightly more expensive than titanium coated ones (still fairly cheap though, about £20 for a set). |

Aren't the studs on an F4 made of alloy? When I put new downpipes on I changed some of the studs as the nuts were seized onto them (Luckily the studs just came out of the head instead). The new genuine Honda studs looked like alloy to me, not steel. The nuts are just plated steel I think, as mine have rusted to fck, despite looking all nice and shiny like chrome when new. Again, genuine honda parts. ____________________
