I have a grub screw which is slightly recessed into a hole. The allen head is completely rounded off.

Any ideas on how I can remove it?

I've done it with a Dremmel before now (once) - bit of a faff but I couldn't think of any other way.

Drilled it out with a drill bit slightly smaller than the diameter and then worked the remaining threads out with needle nose pliers.

Took about 30 mins.

sacrificial hex key and JB kwik weld
after cleaning out/keying up the hole might do it

Another trick is to use a small Dremel-type diamond cutting disc to cut an incision into the head, so that you can unscrew it with a screwdriver or impact driver.

Can't do this as the grub screw is sunk below the surface by about 2mm.

Ahahaa...

I had a look inside the thing... the grub screw is stuck because it's a not a grub screw. It's a casting that looks like a recessed grub screw and therefore impossible to remove! Laughing

I was going to laugh and then I remembered all the time I spent trying to get the nuts off the back of my oil cooler mount until I realised the mount was just cast to look like it was nuts and in fact the bolt just screwed directly into the mount Embarassed Laughing
