if its twice the size then the battery must be hot and under pressure for the plastic to expand, there's something very wrong going on there, I would suspect that one or more of the cells have gone to pot somehow.

Battery acid is nasty stuff so I would be taking precautions incase it went pop to protect myself from an acid shower.

I would switch everything off, disconnect the neg and leave it cool down before trying to do anything else.

sounds like the Reg/rec is blown and massively overcharging your battery.

Whatever causing it a new battery is needed and check your charging system as well or it will destroy a new one in no time.

When you remove the old one check the electrolyte level to see if you have boiled it dry or if it is a blocked breather.

You need to be very, very careful if your battery is bulging like that.

Seriously, battery acid is very nasty stuff. I'd be wearing nitrile gloves, a face shield+ goggles and oilskins with a couple of buckets of water standing by.

If it pops, it could blind or permanantly disfigure you.

The gas given off is hydrogen gas which is highly explosive so take care not to make sparks as you remove terminals too.

So, all geared up, I'd remove the cell covers to relieve the pressure first, then remove the battery and dispose of it.

Then you can start looking for the fault.

I agree with sickpup on this one, friend had the same on his CBR900rr kit car and it did the same to his battery.
the reg / rec was bolloxed and his battery.
You need to replace the reg / rec and the battery.
Sickpup should be able to help you out with those if you ask nicely

Yep, sounds like the reg/rec.

The same thing happened on my old Honda cb1, it totally cooked my battery though and left me stranded by the roadside..

Is there a smell like rotten eggs?

I rode across Eire on my FJ12 and everytime I stopped at lights in small towns I accused my mate of farting.

He kept denying it, got quite annoyed in the end. Turned out it was my battery boiling over, regulator had gone kaput.

The CBR400s eat rectifiers. All the CBRs use the same rectifier though, So they are easy enough to get hold of.

Replace it with one like this. It will fit but its the proper heat sink style, Rather than the silicone filled version.

https://cgi.ebay.co.uk/REGULATOR-RECTIFIER-For-CBR-600-900-1100-VFR-750_W0QQitemZ250381140735QQcmdZViewItemQQptZUK_Motorcycle_Parts?hash=item250381140735&_trksid=p3286.c0.m14&_trkparms=72%3A1683|66%3A2|65%3A12|39%3A1|240%3A1318

I'm not saying buy it from hong-kong. Thats just an example of the type to get.

I used to carry a spare rectifier under the seat of my NC29. It used to fry them every 6 to 8 months!

Or just put an alloy heatsink on the reg rec and stick a PC fan off it which will run at 12vdc nicely and keep it cool for the hottest of places.

thats a fairly time consuming way of doing it, why not fix the problem instead of just masking it?? Very Happy

That is fixing the problem in that reg/recs die from not being cooled sufficiently, while your solution involves a reg/rec that doesn't generate as much heat. My solution is to cool the reg/rec some more.

And my solution if your reg/rec is working that is costs under 2 quid a new reg /rec is at least £60.

only if you buy a new one Very Happy Thumbs Up
im not saying that a fan ect is the wrong way, ive done it myself and it is the best way to deal with them,
but you can get better reg recs that you'll never have a problem with again, surely that is worth the price

It doesn't work either, I fitted a PC heatsink and fan to the regulator on my Fireblade when I first got it, it's since gone aswell, at 24,000miles which is about average, my last Blade one went at about 30K.
