Small update: I've just ground down the exhaust header plates to fit: they were interfering with a cooling fin before. Should mean that the exhaust will (with luck) go straight on tomorrow.

Sigh.

Well, Robby came over this afternoon, instead of the weekend, because I had the deluded hope of getting this bike MOT'd and on the road for Sunday, in time for Father's day.
No such luck.

I spent ages making this happen:

Only to discover that after all that sodding about, the exhaust still doesn't fit.

This is beautifully demonstrated by the following photo (which has been sent to the exhaust manufacturer).

Ah well. They're on the case, and they've promised me that they're going to sort it out. I'm almost on first-name terms with the guy that makes the exhausts at Predator now, as a result of the arseache I've had with this. It transpires that although there's a picture of a GS650GT with a Predator exhaust on their website, he has no recollection of making that exhaust, so the origin of it is in question.

Much fun.

On a side note, we drained the brakes entirely, and I've since ordered a set on Venhill lines.

That thing leading to my hand from the reservoir appears to be residue from the seal. Whatever it is, it was bloody tough.

I'm feeling a little despondent at the moment, although this does give me the option to clean the bike up a bit more before putting it all back together again. I'm thinking of possibly doing a complete cosmetic rebuild over the winter months, too.

Right, time for a write-up on de-rusting the tank.

You will need:
Gloves

Something to block off the fuel tap hole. This is a little plate we made up to cover the hole, with a plastic gasket.

Onwards to the tank. Quite rusty despite a lot of attention already.

So it gets the plate fitted over the fuel tap hole

and then filled with water and flushed a couple of times to produce this:

Then, fill with boiling water from the kettle, and add acid. In this case, 2 litres of acid along with about 16 litres of boiling water.

Let that lot sit and fizz for bloody ages. Seeing as this tank was so scummy, I gave it about 4 hours in the end. Most rusty tanks typically only need one hour.

Drain it down again, a lot more crap came out again. It now looks a little better, though.

Not sure on the next step. It's still quite rusty inside, but acid might not shift it. This may be one of the incredibly rare circumstances where I would consider a tank liner. Best to just get it fitted and use it for a while first, with a pair of inline fuel filters.

Thanking you. I figured that a lot of the old crap that's in there may not be too happy about shifting. On the up side, fuel filters are cheap enough, so I'm happy to give that a shot, pre-liner.

The exhaust guys reckon that the one that's on there will fit, it's just too tightly done up at the front, and that I'm supposed to tighten it up progressively from the rear (fnar).

I'm going to try refitting it today, and I may also get to test my new generator, if I can get hold of some polishing heads for my drill.

I'll post photos as appropriate later on.

Even if it will fit, there's still going to be a huge amount of clearance between the bottom of the frame and the exhaust. Enough to ground out on speed bumps.

Exactrep might make something that fits.

Could you not have used vinegar for de-rusting the tank? It might take longer and stink like fook, but it's probably less hazardous to use, and less problematic with disposal.

With my nostalgia anorack on, for me the big advantage with the Marshall is that it could have been fitted when the bike was new, so (to me at least) it will look aesthetically correct.

Plus it's only 250 sheets, which seems like good value.

Minor Update: the Predator exhaust is being taken away tomorrow, and the new Marshall Deeptone is being delivered, hopefully, at the end of the week.

Well, minor update.
The money for the Predator is being refunded, and the new exhaust should be here on Monday.
Robby's over on Sunday, with my newly re-treated tank, and with a bit of luck, we should have the last of the bits sorted out in time for the exhaust's delivery.

Got a bit more done yesterday: Robby showed me how to bleed brakes quickly and efficiently, which is all good.
The tank is also looking properly good: there's still a tiny amount of rust in there, but it's minimal.

The fuel sender gaskets leak at the moment: not majorly surprising, and they were pretty cheap to replace. They're being despatched tomorrow, and the exhaust should be here today, with a bit of luck.

Things done yesterday:
Refit tank,
Refit headlight,
Change shaft oil,
Fit brake lines (Venhill use a brilliant system for fitting: I highly recommend them),
Bleed brakes,
Tighten bolts and stuff in general (will go over them all again, before MOT)

Things what remain to be done:
Fit exhaust,
Fit new gaskets,
Sort out seat catch (got the metal to do this, just a matter of finding the time/opportunity.

Yay for shiny new can. Amusingly enough, the quality of welding on this is significantly higher than on the Predator exhaust, too. Not bad for half the price...

Provided I get the time this evening, I'll be fitting the exhaust tonight. If I can, then I'll get a video of it running: there should still be enough go-juice in the float bowls for a couple of minutes' running.
