Now that the sprocket is off again, why not get the actual cause of the problem fixed instead of bodging it back again?

i.e. GET THE SPROCKET SHAFT FIXED. Brick Wall Brick Wall

I suggest get a splined spacer made up to be welded on and use a bigger ID sprocket, plenty of options there. A cheap way of getting a spacer, would be to find a suitable sized output shaft, cut the end off and drill it out.

I then suggest precision use of an angle grinder on the current output shaft (so the new sprocket does not need to be massive. Do this with engine running and in gear, to keep the shaft round. I would perhaps put something covering the seal to protect from grinding dust.

You like doing bodges to kill yourself so why don't you just weld the sprocket up and then weld that back on. I wouldn't really comment on workshop threads as my advice can be crap but you look like you have a death wish.

FWIW, I agree that you're right to bodge it. It's very unlikely to last much longer.

You might even consider selling it now for spares/repair, or parting it out.

I know it's critical for national security that you get to work, but perhaps someone else can hurl things at your boss-for-the-week until you're mobile again.
