So I bought a new exhaust for my XR 125 and I need to get the old one off and I dont really want to snap these nuts and bolts in my engine Crying or Very sad .

1) hammer a socket a couple of sizes too small on it.

2 ) twist and hope for the best.

I think it would be best to just take it to a mechanic. I had a similar problem a while ago with a nut on my brake caliper that I couldn't remove. In the end I gave up and took it to a mechanic, he removed it in 3 minutes. Knowledge and the right tools I guess. He didn't even charged me for it.

I went to a motorcycle mechanic today and he told me chances are its going to take a good few hours but i suppose if hes going to get the job done i guess it my only option Crying or Very sad

Centrepunch, on the side. Then angled in the right direction to undo it.

Start soaking it in Plus Gas as soon as you can. Best case it undoes, second best it unwinds the stud from the head, worst case it snaps and it might need drilling out.

Weld a M10 nut over it, undo with 17mm spanner.

The odds on that are very high anyway.
Actually if you have a new exhaust ready to fit I would simply cut off the old one at the pipe, grind off the nuts, remove the clamp flange then weld nuts to the stubs of bolt sticking out. That way you'll be guaranteed some stud to weld to plus you'll heat-shock the embedded part and the chances of removal become many times better.

I think ill give that a go but if it does snap inside the engine how do I remove the stud then?

If it's flush, your only option is to drill. I can do it with a very high success rate but I couldn't when I was a teenager.

Decent Allen key will help

I use Allen heads on a decent wrench and have got worse out

It's always worth a try. The worst that can happen is you shear the bolt off flush to the head.

Well this might sound stupid but what worked for me is taking an old alan key and putting it and welding to the bolt.

Once off use angle grinder and your done. Only take few minutes, that's of course if you got a welder.

You should have cleaned it up and been soaking it in PlugGas or acetone-and-ATF for days. Give yourself half a chance at least.

Your exhausts will last a lot longer and look a lot better without that ridiculous heat wrap on them.

hi,
i'd be tempted to hammer in a torx bit rather than an allen key or hex bit.
hammer it well in & the "shock" might help loosen it off. (its the corrosion thats the issue here)
then loosen with ratchet & replace bolt combined with a dab of those new fangled chemicals that stop bolts seizing.

The bike is my daily transport and it need to pass its MOT so i put the heat wrap on to hide the holes Wink

I might of helped but i have been soaking them in wd40

If you struggle to get hold of Plusgas, GT85 is also very good for this job. You could try mixing up (30% white spirit, 50% parafin, 20% engine oil)

I had a similar problem on my SV. On the advice of others, managed to get it sorted. But that was stud + bolt and I dremelled off the remains of the bolt, got the exhaust flange off then spent hours with plusgas + blowtorch + ice cold water and hitting the stud with a VERY small/light hammer to shock break the rust bond.
I had just enough stud exposed to get a socket stud extractor on it which cracked the stud / it rotated 1/2 turn then rounded off. But that crack was enough to get the molegrips on and spin it out.

Lots and lots and lots of Plus Gas.

Not WD40, not GT85, not anything else, but proper penetrating fluid. i.e. Plus Gas is hands down the best thing I've ever used.



Heat can help too. Getting a blowtorch onto it can help expand the metal which can make it free off easier. Also tightening it ever so slightly to crack it off before undoing it often works well.


If you're really struggling, using a chisel and a lump hammer can work to just smash the bolt round and round until its loose enough for some mole grips.

Or if there is room, stilsons... they're self tightening, so as you turn them they grip more and more. Mole grips and adjustable spanners and sockets and that have all failed me multiple times... my pair of stilsons have a record of about 14 wins and 0 losses.
