Rebuilt at a local firm called Motorliner, in Maidstone.
Well happy with the work.


New crank bearings and seals have just arrived. So will begin the rebuild over the coming days.

Nope. Afraid not.
Dropped it off at the counter, an old boy took it off me.
Called me the next morning. I went there, gave him 45 notes, and got my crank back. Laughing

Speaking to a couple of local bike shops, they're meant to be the best in town for having cranks pressed and re-alligned.

I looked into doing it myself loads online, and there are a couple of ways.

The proper way, is to press it apart on a plate which sits between the webs.
And when rebuilding it, there is a jig that gets it almost smack on in line first time.
And then fine tuned with dial gauges.



Other people, just press the pin right through both webs, from one side, using a hollow socket-type tube.
Not sure if this is any good for the bottom web as I'm not sure if the pin is meant to be pressed out from that side.


But, mine looks to have been done very well. spacing is all spot on.
Fingers crossed it runs okay. Very Happy

New bearings and seals.
Balance shaft all lined up. Feels so plush now it's all new.

Not gonna have chance to get to it until next week now. But I suppose the next stage is to do the squish band.
Not entirely sure why it's so important.
What would be wrong with me just fitting the thickest base gasket in the set?

Re: squish clearance, the only vital thing is that the piston don't hit the head, but theres a wide variation in squish clearance on many engines.

Some people think close squish clearance= a more reliable motor that's less likely to detonate. This might be true at high compression and pushing everything to the edge jetting etc.

But compression ratio is more important and too much compression for the fuel used will do much more damage than a big or small squish clearance generally IMO.

I've been told to check and optimise the squish clearance on my KMX before the dyno tune, but it's a touch more compression that would make the most of SUL fuel, and if clearances are still safe then squish will be whatever it is.

If you want to really press the engine I have an unopened drum of 119 octane fuel here. It's a few years old but it's been kept in a cool dry place so it should be good as new.

Compression is the important bit. Don't think Rotax say anything about the squish in the workshop manual, just about choosing the right base gasket to get the combustion chamber volume right to get the right compression ratio.

However the tuning theory is that a tight squish band forces mixture into the central part of the combustion chamber and reduces detonation allowing a higher compression ratio.

Well it's back in.
I went with the thickest of the 3 base gaskets. There wasnt much in it really. One was about 0.3mm, one was about 0.5mm and the thickest being about 0.7mm


Few bits coming from PJME;

Billet blanking plate for the oil pump.
Billet filler and clutch inspection plugs, as the plastic ones were knackered.
A new sight glass.
New wood-ruff key for the flywheel as the old one was worn and kept falling out.
New gear selector oil seal


Got a throttle cable on the way as the dual cable set up has now been removed for the lack of oil pump.

Got a new spark plug on order.

Went back to the 18t front sprocket for more top end drive, as before, 1st gear was literally useless. Way too short.


And finally, I need to chose a 2 stroke oil which is going to look after the engine, and also be good for premixing.

Good skills Thumbs Up

A lot of people I know with skis are going over to the Exol Optima Racing oil, I've run Silkolene Comp 2, Putoline MX9, Castrol Power 2T, Castrol A747, Maxima 927 and I've never had a problem with any. Although my engines are a lot less revvy than a 125 they do spend minutes at a time pinned at full revs/load.

Pete, there's a good thread somewhere on rebuilding a banshee crank, I used it as the basis for rebuilding a twin cylinder press fit crank although I set the phase with slips on a surface plate rather than machining a jig. Came out at 0.127 degrees out of phase and 0.0002" out of true which is well under allowable limits, it did take me 10 hours and a bit of copper mallet work though Laughing

I can't imagine how fucking cool it'll look on the grid at an open class round, and how many people will be all over it looking at the beast you have created. I reckon it'll win a race against everyman KTM's just because everyone else will be staring at your bike instead of concentrating on their riding. Smile

I just hope it's gonna have the low down power to pull out of the corners and make at least some effort to keep up.
Failing that, I may need to close the power valve up and run it in it's 'restricted' state, just to be competitive in the twisties.

After my crash and broken hand, I'm gonna struggle to ride this thing properly. Clutch slipping and powering it into every corner.
I cant afford another crash, as my hand will break easier next time.


Tempted to look into Powervalve systems for it.

My only option will be the Rotax Max, gokart set up, but it means head off again, to drill the air hole.
And battery relocation to allow clearance for the unit. Sad

I totally get your point and then some, after that nasty high side on the grunty 4valve outlaw class thumper, which with its big midrange torque was probably worse?

I'd be very scared of pulling the pin on a 30bhp peaky 2stroke with a snappy band, and a bike that can't be much heavier than the 190cc racer?

I didn't even realise about the Rotax needing midrange for racing against the KTM's etc. I guess being MX derived bikes they have better power spread and gearing than a 30bhp sports bike stroker would.

Are the restricted Aprilias quite docile and with a much more decent midrange than full power motors?

It's a shame you can't run the electronic servo controlled exhaust valve as in theory they should be smoother with progressive opening depending on the powervalve design. The Rotax pneumatic system looks very bulky and like it'd take up too much space?

I don't know much about power valves, but I've read that on systems like the KTM one where the opening speed is adjustable to change the power delivery, that setting it up to open as late as possible makes it alot more friendly and less aggressive. Thinking it's maybe because you have to ride past the natural power peak before you get all the screaming top end?

You could try riding it like Doohan rode his NSR500's. Laughing

He said he always wanted to go into every turn at over 11'000rpm, past the torque peak so that if the rear tyre lit up he
only had a few hundred rpm left for it to slide, so hopefully it would limit the slide as the power fell away, instead of suddenly exploding into the power band on corner exit.

I'll be fucked if I'm willing to try it myself and find out though. I imagine that even the last 1000rpm of a 190bhp 500 looks like a pretty horrific mountain! Laughing

Hi

The old RAVE 2 pneumatic system is a bit bulky. There are more compact versions of it, on the very old engines (not adjuster screw) but no idea if this could be turned into a hybrid that would work on a 123 engine.

The electronic valve is less bulky but has the cable poking forward

I wonder if you could build some kind of hybrid system using a pneumatic valve metal housing on the barrel but without the cap and spring, and instead operate it via a cable and a lever (the bikes with a pneumatic system had a cable from the back brake to a lever to open the valve).

How much clearance do you have? Any reason you can't use an electronic valve beyond clearance?

With the valve pegged open it will kick in with a bang at about 8k. With the valve closed it will be pretty useless above 8k, and probably max out at about 15hp.

I have no loom to run the electric one.
I assume they get the 8k signal from the clocks?

My rev counter was cable driven, but now it's got an MX pipe fitted, there is no clearance for the cable to exit the clutch housing. I've had to blank it off. Laughing

Nope, the signal doesn't come from the clocks. Pickup comes from one of the wires from the stator to the regulator / rectifier unit.

The 123 engine electrical system is pretty simple and stand alone.

TAX'd and insured today.
Less than £100 for both. Cool

Been out for a spin. Had 2L of petrol in the tank (it holds just under 4).
Totally lost track of how far I'd ridden.

15.3 miles, and it conked out on me. Laughing

1/2 mile push to petrol station.
Filled it up, Made a big fucking mistake of brimming it, and then realizing there was no room to add the Pre-mix. Evil or Very Mad


Managed to wiggle the bike and get the fuel into the other side of the tank, and make enough gap to drop the 120ml of oil in (I run it 25:1 but thinking about going to 30:1)



Fucking thing wouldn't run properly. Wouldn't rev into the band or anything.
Limped it home, took the carb off, and everything was just full of bloody red 2-stroke oil.

I assume it'd all sunk in the tank, and when I ran it out, it dragged all the sludge through and clogged the thing up.


Cleaned the plug, cleaned the reed block and carb out.

Fresh fuel and oil bled through, and took it for another good spin.



The result:

Bottom to Mid-range - Total shite.
We knew this anyway, as it's over-jetted to avoid seizure while running it in for a dyno.

Once it crosses over onto the Main jet, it improves so much
And as soon as it comes on the pipe. Oh my gosh! So good. Cool

I'm a bit pissed off cos it's dropping box oil out of the cases somewhere, and onto the rear tyre.

I need to clean it all off and find out where. Evil or Very Mad

Annoyingly I cant split the cases again without fuck arsing around pulling the crank bearings out. So gonna have to hope nipping up the case bolts will stop it. Maybe loosen them off a bit and smear some silicone gasket in there and nip them up again.

Who knows. Job for another day.


Fingers crossed it'll be reliable enough to get to Brands Hatch on Sunday.

I was told to put 1L in.

It's at the higher end of the sight glass (Although PJME dont think my engine should even have a sight glass)


Is the breather that little fitting in front of the sprocket?
If so, I've got a pipe on that running up underneath the tank.

Hi

There were several different covers used . Mine have a level hole (ie, fill up until it overflows). 1L sounds about right (the 127, 123 and 122 use different amounts of oil).

But looking at the picture sideways on you seem to have mounted the engine at a slight angle compared to the bikes normally using this engine. This will affect the oil level in any level hole or window, and possibly also where the oil is relative to the breather.

Mind you, too long on the back wheel would have the same effect Laughing

I sorted the oil leak (Sort of).
The crappy gasket in the clutch cover wasnt sealing at about 2-oclock to the clutch.
So it was just launching oil up, and causing it to leak out of the gap.

Loosened all engine mounts, unbolted cover, pulled it up an inch, and splurged some instant gasket all the way around the cover.
Tightened back up, and it's sealed.

Not pretty, but the engine will have to come out to do it nicely. So that's a job for the winter when I tart the engine up properly.


Pretty fucked off though, because the alloy rad (Which is literally brand new) is leaking from the very top rail, on the back.
So it's not impact damage. Just shitty rad basically.
Bought it online, it wasnt cheap, and cant remember the seller.


So... I've bought some alloy brazing rods, and gonna have a pop at soldering / brazing it with the little butane torch I've got.

Might have to give Pete a bell for some advice. Razz




Rode to brands this morning for Festa Italia.
Little bit disappointing. After receiving tickets and fliers about 'Aprilia bike stands', And this, and that.

There were just Italian cars, and bikes plonked all over the place.
There were no bike, or car stands. Laughing


Watched a few idiots do a parade lap in their Lambos, little bit of Italian vs British racing (Minis verses Lancias etc)

Couldnt keep myself occupied enough to stay until 5pm when the bikes did a parade lap, So left early.



Bike runs awesome on the smaller pilot jet, but it's still really boggy, so more tweaking required.

77 miles on the odo now, so it's near enough ready for some Dyno work next week.


Fuel consumption is working out at about 25mpg, which isn't terrible, but im sure stock RS125s do around 50mpg. So hopefully some smaller jets are needed and it'll improve slightly.
