Not too bad, eh? Spot of JB Weld and it'll be fine...

Can't see what the issue is.

What is the red arrow supposed to be pointing to?

That's a QC pass mark. Only the finest pistons get that.

Araldite is much more superior to JB Weld (which is outdated shite)

But Belzona is vastly superior to both.

I'd go with Belzona 1111 for that repair.

Advantages:
Simple to mix.
Machinable.
Resistant to most chemicals and moderate temperatures.

Well done on catching that before it developed into something more serious.

Thumbs Up

You got that the wrong way around IMO
Araldite is fucking useless stuff compared to JB weld in my experience
of trying both.
Not familiar with Belzona, but had a shufty at the data sheet
and it looks interesting

Interesting! I think if I go all around it with Araldite, I won't need to get piston rings. That's an upgrade. I'll have to be very careful though and put on my best cake-making hat.

Belzona is the dogs bollocks for chemical metal. The bronze was wonderful. We used to buy it by the kilogramme for the older ships for pump impeller rebuilding. Laughing Pricey but good. Thumbs Up

+1 for Belzona, used to use it in my previous job for repairs to ally machine casings. Eye-watering cost (and fumes when you mix it) but amazingly strong.

Pound-shop Araldite might be, but they make many great products. I have a tube of Araldite 3013 and it's fantastic stuff. Takes a day or two to cure mind.

I like west systems epoxies, thickened with various additives depending on application.

(k - manufacturer)
(1 - single cylnider)
(57 = bore)
(suffix = designation/cooling/havent figured it out yet)

to my untrained eye, I would guess that a piece of the piston ring broke off, perhaps due to insufficient end gap, and began working against the ring groove until the groove started to hog out. Likely to be corresponding damage to the cylinder bore to match.

The piston seized in the bore and a bit of piston ring squished itself into one side of the piston, leaving the other side sticking out. The other cylinder was fine though, and spun the crank right through its revolutions, breaking the seized piston. That's what I think happened, because there's still a piece of ring lodged in the damaged piston, which is too tight to remove.

The problem is that we're end-users and not trained eyes. Then again, Kawasaki had no idea we'd still be using them 40 years on...

I'm only fixing this to show it didn't defeat me and I didn't quit on it because of laziness or gross ineptitude. Like you and everyone else here, I try to do everything as competently as possible when it comes to bikes. I follow the manuals and try to educate myself using Youtube, this forum and other forums, and by direct consultation with experts, engineers and experienced people. I didn't fit these pistons and rings originally. I simply assumed they were good. I put a good few thousand miles on them. It's possible whoever put them on didn't gap the rings properly. I have to also consider the possibility of a lean condition as some point contributing to overheating and seizure.

Ultimately, bikes are meant for riding, not fixing, and from talking to people who are well into vintage bikes, there seems to be a kind of kudos or pride in fixing them. There are also Youtube channels where people do deep analysis to the damage on piston skirts, etc. And lots of people who replace the seals on their favourite bike engines every year. I'm not really into that, tbh. I just like riding them. This is a properly defunct and obsolete technology. I get how they work, but they aren't that special to me because they all do the same thing at the end of the day. It's been a good run - lovely sounds and experiences. But from here on in, this is it for me. New bikes ONLY. I am so done. Laughing

Depends on your POV. I have family members who will spend pretty much all weekend, every weekend, restoring vintage bikes. They ride maybe 50 miles a year total. It's the engineering challenges of restoring stuff from a box of mixed parts back into a bike that's potentially best part of a century old and doing some fab work etc along the way that they enjoy.
