Long story short, ZZR600, got a bad misfire then bike cut when clutch pulled in. Wouldn't turn over, battery was dead. New battery in today, got her started, voltage at 4k revs is only 12.4V so im assuming the charging system isn't working. I pulled the plug in the photo of the regulator and if you see the top left is cooked, will this be my problem or would this not be enough to stop it charging?

Also what would have caused this and how do I replace it, 1 wire cut or get a whole new plug. Should i look at the other end of this near the alternator for the plug down there? Its a bollix to get at and is covered in the dry oil so i haven't managed to get it off yet.

Yep, that'll do it. The energy to heat that up has to come from somewhere, and that's the same place as supplies charging power.

I would quite simply chop the connectors off and use a good quality chocolate-block connector to re-connect the genny to the reg/rec.

Hi

Possible that a bad connection has melted it, possible that it was over charging and that melted it. So if you do fix it, check that it is charging normally (and not just pushing out a high voltage)

There are a few places around that can supply the original connectors, but generally they are hard to find.

Typical of a regulator/rectifier failure but the cause is not often found. Could be increased resistance caused by dirty connections....thin wires from the stator (alternator)...overheating of reg/rec often due to poor placement.

Whilst you're waiting for a replacement you can test the AC output of the stator to see whether that has caused the reg/rec failure ( You'll have to do a search for how many watts it puts out).
Check the main earth cable...removed clean and grease.

You can either get new connector blocks or go the crimping route.

I have checked for continuity accross the rectifier connections that that had plugged into. The meter stays at 1 (open circuit I think), am i testing that properly?

To check at the stator do i take the plug off down there or can I check at the rectifier end? And do i have to try and turn the bike over or will i start to test it?

this helped me when i was having charging problems. In my case my stator was dead, as well as the r/r. that was the first time, second it was just the r/r.

Un-plug the stator and run the engine. Set your meter to AC and measure across all three pairings from the stator. As a rough guide you should have about 60-70v at about 4-5000rpm. If all three pair combinations give you the same as above then it's probably good.

Really though, that loom plug is already cooked, cut it off and join the looms, see what charging voltage you get with everything electrical running.

Will i join with a choc bloc and run new wire with individual spades to the rr? What cable should i use?

Aah, I didn't check all the pics, your loom plugs directly into the reg/rec.

Perhaps you can release the spade terminals out of the loom plug and dress them clean, pinch them up a bit to improve contact.
